Abstract

In one embodiment the golf club head includes three main components, a frame component, a rear cap component, and a striking plate.

In another embodiment the club head may also comprise a front component, which is manufactured as a single unitary piece, and a rear cap component. The front component may also be overmolded by a thermoplastic polymeric outer portion which may or may not cover the striking face and which provides additional reinforcement at the load bearing sections of the club head and allows a more facile connection to the rear cap component.

In another embodiment, a club head having a main body, crown insert, sole insert and metal face plate frame is formed by forming the sole insert and crown insert from a polymeric material using a thermoforming or thermosetting process and then injection molding the main body over the sole insert, crown insert and metal face plate frame.

Claims

1. A golf club head comprising:

a main body having a hosel, a crown opening, a first sole opening, a second sole opening, and a face opening, the main body including a first thermoplastic material suitable for injection molding;

a composite crown insert joined to the main body and overlying the crown opening;

a composite sole insert joined to the main body and overlying the first sole opening and the second sole opening, the crown and sole inserts each including a polymeric material; and

a metal face plate frame joined to the main body and including a peripheral edge, the metal face plate frame being distinct from the main body and configured to receive a face plate;

wherein the main body comprises a first weight port located between the first sole opening and the second sole opening in an aft portion of the main body, and a second weight port located in a forward portion of the main body adjacent the face opening; and

wherein the main body is injection molded around the metal face plate frame and mechanically captures the peripheral edge of the metal face plate frame.

2. The golf club head of claim 1 wherein the polymeric material is a thermoplastic composite material.

3. The golf club head of claim 2 wherein the polymeric material is a continuous fiber thermoplastic composite material.

4. The golf club had of claim 2 wherein the thermoplastic composite material used to form the crown and sole inserts comprises;

a) continuous fibers selected from the group consisting of glass fibers, aramid fibers, carbon fibers and any and all combinations thereof; and

b) a thermoplastic matrix material selected from the group consisting polyamides;

polypropylene;

thermoplastic polyurethane;

thermoplastic polyureas;

polyphenylene sulfide (PPS) and any and all combinations of thereof.

5. The golf club head of claim 1 wherein the crown insert and sole insert are each formed from a continuous fiber thermoplastic composite material by thermoforming.

The golf club head of claim 5 wherein the thermoplastic composite material includes continuous fibers selected from the group consisting of glass fibers, aramid fibers, carbon fibers and any combination thereof, and includes a thermoplastic matrix material selected from the group consisting of polyphenylene sulfide (PPS), polyamides, polypropylene, thermoplastic polyurethane, thermoplastic polyureas, polyamide-imide (PAI), polyetherimide (PEI), polyetheretherketone (PEEK), polyetherketoneketone (PEKK), polycarbonate and any combinations thereof.

The golf club head of claim 1 wherein the first thermoplastic material includes a thermoplastic polymer and fibers suitable for injection molding, and the crown insert and sole insert each include a second thermoplastic material having continuous fibers and a matrix material compatible with the first thermoplastic material, whereby the sole and crown inserts each may be formed separately by thermoforming and the main body injection molded over the sole insert and crown insert.

The golf club head of claim 1 wherein the crown insert and sole insert are each formed from one or more plies of composite fiber material having a resin suitable for thermosetting, and each have a heat activated adhesive coating, whereby the sole and crown inserts each may be formed by thermosetting, and the head formed by injection molding the main body over the sole and crown inserts.

The golf club head of claim 1 wherein the first thermoplastic material is a carbon composite material having a polyphenylene sulfide (PPS) matrix material that is suitable for injection molding, and the crown and sole inserts are each formed from a continuous fiber carbon composite material having a polyphenylene sulfide (PPS) matrix material that is suitable for thermoforming, wherein the main body is bonded to the sole and crown inserts by injection molding the main body over the sole and crown inserts.

10. The golf club head of claim 1 wherein the main body has one or more ribs, and the first and second weight ports are integrally formed therein.

11. The golf club head of claim 1 further including a face plate secured to the metal face plate frame by one of mechanical fasteners, adhesion, soldering or brazing.

12. The golf club head of claim 1 wherein the first thermoplastic material has;

a) a tensile strength of from about 50 to about 1300 MPa;

b) a tensile modulus of from about 2 to about 100 GPa;

c) a flexural strength from about 50 to about 1000 MPa;

d) a flexural modulus of from about 2 to about 120 GPa; and

e) a tensile elongation of greater than about 1%.

13. The golf club head of claim 1 wherein the polymeric material comprises a fiber-reinforced formulation comprising;

f) a nylon 6/6 polyamide which is from 10 to 50 volume % carbon fiber filled;

g) a polyphthalamide (PPA)\which is which is from 10 to 50 volume % carbon fiber filled;

h) a polyphenylene sulfide (PPS) which is from 10 to 50 volume % carbon fiber filled; and

i) any and all combinations of a)-c).

14. The golf club head of claim 1 wherein a portion of the main body has a thickness of about 0.25 to about 2 mm and a portion of the crown and sole inserts each have a thickness of about 0.25 to about 2 mm.

15. The golf club head of claim 1, wherein the first sole opening is located in a toe region of the body and the second sole opening is located in a heel region of the body.

16. The golf club head of claim 15, wherein the body includes a intermediate sole portion extending between the first sole opening and the second sole opening.

17. The golf club head of claim 16, wherein the first and second weight ports are located on opposite sides of the intermediate sole portion from each other.

18. The golf club head of claim 16, wherein the intermediate sole portion extends in a direction from the face opening toward the rear portion of the main body, and comprises at least one rib extending into the main body in a direction toward the crown opening.

19. The golf club head of claim 1, wherein the sole insert includes an opening that overlies the weight port.

20. The golf club of claim 1, wherein the second weight port is located forward of the first and second sole openings and rearward of the face opening.

21. A golf club head comprising:

a main body having a hosel, a crown opening, a sole opening and a face opening, the main body including a first thermoplastic material suitable for injection molding;

a crown insert joined to the main body and overlying the crown opening;

a sole insert joined to the main body and overlying the sole opening, the crown and sole inserts each including a polymeric material; and

a metal face plate frame joined to the main body and including a peripheral edge, the metal face plate frame being distinct from the main body and configured to receive a face plate;

wherein the main body is injection molded around the metal face plate frame and mechanically captures the peripheral edge of the metal face plate frame.

22. The golf club head of claim 21, wherein the metal face plate frame includes a metal material selected from the group consisting of titanium, one or more titanium alloys, aluminum, one or more aluminum alloys, steel, one or more steel alloys and any combination thereof.

The golf club head of claim 21 wherein the first thermoplastic material is a carbon composite material having a polyphenylene sulfide (PPS) first matrix material, the crown and sole inserts each include a continuous fiber carbon composite material having a second matrix material suitable for thermoforming and compatible for bonding with the first matrix material, and the main body is bonded to the sole and crown inserts and mechanically retains the metal face plate frame.

24. A golf club head comprising:

a thermoplastic composite injection molded main body, the main body having a hosel and at least one of a crown opening and a sole opening;

at least one of a composite crown insert bonded by injection molding to the main body and overlying the crown opening and a composite sole insert bonded by injection molding to the main body and overlying the sole opening; and

a metal face plate frame joined to the main body and including a peripheral edge, the metal face plate frame being distinct from the main body and configured to receive a face plate;

wherein the main body is injection molded around the metal face plate frame and mechanically captures the peripheral edge of the metal face plate frame.

25. The golf club head of claim 24, wherein:

the at least one of a crown opening and a sole opening is a crown opening; and

the at least one of a composite crown insert and a composite sole insert is a composite crown insert.

26. The golf club head of claim 24, wherein:

the at least one of a crown opening and a sole opening is a sole opening; and

the at least one of a composite crown insert and a composite sole insert is a composite sole insert.

27. A golf club head comprising:

a main body having a hosel and an injection molded return portion;

at least one composite insert joined to the injection molded return portion; and

a metal face plate frame joined to the main body and including a peripheral edge, the metal face plate frame being distinct from the main body and configured to receive a face plate;

wherein the injection molded return portion includes a first thermoplastic composite material suitable for injection molding and the at least one insert includes a second thermoplastic composite material comprising a continuous fiber thermoplastic material suitable for thermoforming, the first and second thermoplastic composite materials each have a matrix material compatible with one another to facilitate injection molding the return portion over the at least one composite insert; and

wherein the main body is injection molded around the metal face plate frame and mechanically captures the peripheral edge of the metal face plate frame.

28. The golf club head of claim 27 wherein the return extends rearwardly towards an aft portion of the club head a distance of about 1 to 10 mm.

29. The golf club head of claim 28 wherein the return portion is made of greater than 20% thermoplastic material suitable for injection molding, as measured by the outer surface area of the return portion.

30. The golf club head of claim 27 wherein the return extends rearwardly towards an aft portion of the club head a distance greater than about 10 mm.

31. The golf club head of claim 30 wherein the return portion is made of greater than 20% thermoplastic material suitable for injection molding, as measured by the outer surface area of the return portion.

32. The golf club head of claim 27 wherein the return extends rearwardly towards an aft portion of the club head a distance greater than about 20 mm.

33. The golf club head of claim 32 wherein the return portion is made of greater than 20% thermoplastic material suitable for injection molding, as measured by the outer surface area of the return portion.

34. The golf club head of claim 27 wherein the return extends rearwardly towards an aft portion of the club head a distance greater than about 30 mm.

35. The golf club head of claim 34 wherein the return portion is made of greater than 20% thermoplastic material suitable for injection molding, as measured by the outer surface area of the return portion.

36. The golf club head of claim 27 wherein the at least one composite insert is one of a crown insert, a sole insert or both a crown insert and sole insert, and wherein the at least one composite insert is configured to form at least a portion of an exterior surface of the golf club head.

37. The golf club head of claim 27 wherein the at least one composite insert has an outer surface area of great than about 4000 mm².

38. The golf club head of claim 27 wherein the at least one composite insert has an outer surface area of great than about 6500 mm².

39. The golf club head of claim 27 wherein the at least one composite insert has an outer surface area of great than about 9000 mm².

40. The golf club head of claim 27 wherein the return portion is made of greater than 20% thermoplastic material suitable for injection molding, as measured by the outer surface area of the return portion.
