1. A method of manufacturing an article of footwear, comprising:
- providing a mold of a first portion of the article of footwear, the mold defining a plurality of lugs having non-uniform hexagonal shapes, wherein distal ends of the lugs are not in contact with each other, wherein the plurality of lugs extend from a toe region of the first portion through an arch region of the first portion to a heel region of the first portion such that at least two lugs are located at any longitudinal location through an entire arch region, and wherein the plurality of hexagonal lugs includes a first hexagonal lug within the arch region having two adjacent sides nested within an area defined by non-parallel sides of two adjacent hexagonal lugs, wherein the first hexagonal lug is adjacent to each of the two adjacent hexagonal lugs, wherein the two adjacent hexagonal lugs are adjacent to each other, and wherein each of the non-parallel sides of the two adjacent hexagonal lugs are substantially parallel to one of the two adjacent sides of the first hexagonal lug;
wherein the first hexagonal lug is positioned nearer a lateral side of the article of footwear than the two adjacent hexagonal lugs and has a first width that is wider than a second width of at least one of the two adjacent hexagonal lugs;
filling the mold with a polyurethane;
removing excess polyurethane from the mold;
adding a second portion of the article of footwear to the mold; and
applying at least one of heat and pressure to engage the first portion and the second portion.

Articles of footwear, including athletic footwear, include one or more of: (a) an upper; (b) a sole structure including a midsole and an outsole, the outsole having a plurality of polygonal lugs arranged about a base surface of the outsole. The outsole may include one or more regions wherein the characteristics of a portion of the lugs within a region differ from the characteristics of a portion of the lugs in another region. The lugs may differ, for example based on size, construction and/or spacing between the lugs. Methods of manufacturing such articles of footwear also are disclosed.

1. A method of manufacturing an article of footwear, comprising:

providing a mold of a first portion of the article of footwear, the mold defining a plurality of lugs having non-uniform hexagonal shapes, wherein distal ends of the lugs are not in contact with each other, wherein the plurality of lugs extend from a toe region of the first portion through an arch region of the first portion to a heel region of the first portion such that at least two lugs are located at any longitudinal location through an entire arch region, and wherein the plurality of hexagonal lugs includes a first hexagonal lug within the arch region having two adjacent sides nested within an area defined by non-parallel sides of two adjacent hexagonal lugs, wherein the first hexagonal lug is adjacent to each of the two adjacent hexagonal lugs, wherein the two adjacent hexagonal lugs are adjacent to each other, and wherein each of the non-parallel sides of the two adjacent hexagonal lugs are substantially parallel to one of the two adjacent sides of the first hexagonal lug;
wherein the first hexagonal lug is positioned nearer a lateral side of the article of footwear than the two adjacent hexagonal lugs and has a first width that is wider than a second width of at least one of the two adjacent hexagonal lugs;filling the mold with a polyurethane; removing excess polyurethane from the mold; adding a second portion of the article of footwear to the mold; and applying at least one of heat and pressure to engage the first portion and the second portion. - View Dependent Claims (2, 3, 4)

providing a mold of a first portion of the article of footwear, the mold defining a plurality of non-uniformly sized hexagonal lugs wherein the hexagonal lugs are sized or spaced from one another to provide regions of different impact-attenuation characteristics, wherein the plurality of hexagonal lugs extend from a toe region of the first portion through an arch region of the first portion to a heel region of the first portion such that at least two lugs are located at any longitudinal location through an entire arch region, and wherein the plurality of hexagonal lugs includes a first hexagonal lug within the arch region having two adjacent sides nested within an area defined by non-parallel sides of two adjacent hexagonal lugs, wherein the first hexagonal lug is adjacent to each of the two adjacent hexagonal lugs, wherein the two adjacent hexagonal lugs are adjacent to each other, wherein each of the non-parallel sides of the two adjacent hexagonal lugs are substantially parallel to one of the two adjacent sides of the first hexagonal lug, and wherein distal ends of the lugs are not in contact with each other;
wherein the first hexagonal lug is positioned nearer a lateral side of the article of footwear than the two adjacent hexagonal lugs and has a first width that is wider than a second width of at least one of the two adjacent hexagonal lugs;filling the mold with a polyurethane; and removing excess polyurethane from the mold. - View Dependent Claims (6, 7, 8, 9)

10. A method of manufacturing a portion of an article of footwear, comprising:

providing a mold of an outsole of the article of footwear, the mold defining a first region including a first plurality of non-uniformly sized hexagonal lugs arranged in a central portion of the outsole and a second region including a second plurality of hexagonal lugs being arranged around a periphery of the central portion, wherein the first plurality of hexagonal lugs includes a first hexagonal lug within an arch region having two adjacent sides nested within an area defined by non-parallel sides of two adjacent hexagonal lugs, wherein the first hexagonal lug is adjacent to each of the two adjacent hexagonal lugs, wherein the two adjacent hexagonal lugs are adjacent to each other, wherein each of the non-parallel sides of the two adjacent hexagonal lugs are substantially parallel to one of the two adjacent sides of the first hexagonal lug, wherein distal ends of the first plurality of hexagonal lugs are not in contact with each other;
wherein the first hexagonal lug is positioned nearer a lateral side of the article of footwear than the two adjacent hexagonal lugs and has a first width that is wider than a second width of at least one of the two adjacent hexagonal lugs; andwherein a spacing between any two adjacent lugs of the first plurality of hexagonal lugs and the second plurality of hexagonal lugs is less than a largest width of the two adjacent lugs through the entire outsole including through a toe region, the arch region, and a heel region; filling the mold with a polyurethane; and removing excess polyurethane from the mold. - View Dependent Claims (11, 12, 13, 14, 15, 16, 17, 18, 19)
