Abstract

A method and apparatus for a pump control system. One or more embodiments of the invention include a pump controller that can perform a self-calibrating procedure, can provide precise motor speed control, can provide a limp mode before shutting down the motor when system parameters are exceeded and/or fault conditions occur, can detect fault conditions, and can store fault conditions for later retrieval.

Claims

1. A method of detecting a fault condition in a pump control system having a motor connected to a pump, the method comprising:

receiving an alternating current power supply;

converting the alternating current power supply to a direct current power supply and providing the direct current power supply to a bus having a current;

operating the motor in a forward direction;

measuring a first bus current value being provided to the motor in the forward direction;

operating the motor in a reverse direction if the first bus current value is greater than a bus current upper limit setting;

measuring a second bus current value being provided to the motor in the reverse direction;

generating a fault condition code if the second bus current value is greater than the bus current upper limit setting;

shutting down a drive to the motor in order to stop the pump when the second bus current value is greater than the bus current upper limit setting;

providing the direct current power supply to the bus when the drive is shut down; and

operating the motor in the forward direction if the second bus current value is less than the bus current upper limit setting.

2. The method of claim 1, wherein the bus current upper limit setting is 15 amps.

3. The method of claim 1, wherein if the second bus current value is less than the bus current upper limit setting operating the motor in the reverse direction occurs for 30 seconds before operating the motor in the forward direction.

4. The method of claim 1, the method further comprising indicating visually that a fault condition has been generated.

5. The method of claim 1, wherein the pump circulates fluid through a pool or spa.

6. The method of claim 1, wherein the bus current is a DC current that is supplied to the drive, the drive converting the DC current into an AC current and supplying the AC current to the motor.

7. The method of claim 1, the method further comprising providing, from the drive, a three phase alternating current output to the motor.

8. The method of claim 1, the method further comprising regulating a voltage of the bus when the alternating current power supply varies.

9. The method of claim 1, the method further comprising providing, from the drive, a variable frequency and a variable voltage to the motor.

10. The method of claim 1, wherein the motor is an alternating current motor.

11. The method of claim 1, wherein measuring the current is performed at a sampling rate of between 280 Hz and 2,240 Hz.

12. The method of claim 1, the method further comprising recording the fault condition code to a fault log stored in a memory.

13. The method of claim 12, wherein recording the fault condition to the fault log includes recording a time stamp.

14. A method of detecting a fault condition in a pump control system having a motor connected to a pump, a controller, and a variable speed drive, the method comprising:

receiving an alternating current power supply at the controller, the controller;

converting the alternating current power supply to a direct current power supply and providing the direct current power supply to a bus having a current;

operating the motor in a forward direction through the variable speed drive;

measuring a first bus current value being provided to the motor in the forward direction through the variable speed drive;

operating the motor in a reverse direction through the variable speed drive if the first bus current value is greater than a bus current upper limit setting;

measuring a second bus current value being provided to the motor in the reverse direction through the variable speed drive;

generating a fault condition code if the second bus current value is greater than the bus current upper limit setting;

shutting down the variable speed drive to the motor when the second bus current value is greater than the bus current upper limit setting;

maintaining the direct current power supply to the bus when the variable speed drive is shut down; and

operating the motor in the forward direction through the variable speed drive if the second bus current value is less than the bus current upper limit setting.

15. The method of claim 14, the method further comprising providing, from the variable speed drive, a variable frequency and a variable voltage to the motor.

16. The method of claim 14, the method further comprising adjusting the bus current upper limit setting to a desired value.
