Abstract

A power tool includes a motor having a stator assembly and a rotor pivotably arranged inside the stator. The stator assembly includes a lamination stack defining a plurality of poles; a plurality of field windings each arranged at at least two opposite poles of said plurality of poles and connected together around the stator assembly; and a plurality of conductive terminals longitudinally arranged along an outer surface of the lamination stack and electrically coupled to the plurality of field windings and a power source.

Claims

1. A power tool comprising:

a housing;

a motor housed inside the housing, the motor having a stator assembly and a rotor rotatably arranged inside the stator, the stator assembly comprising;

a lamination stack defining a plurality of poles and having an outer surface that is substantially cylindrical and extends in a longitudinal direction of the motor;

a plurality of magnet wires, each magnet wire including two end portions and two winding portions located between the two end portions and wound on two opposite poles of said plurality of poles; and

a bus bar comprising;

a non-conductive mount arranged on the outer surface of the lamination stack, and a plurality of conductive terminals to provide electric power from a power source to the plurality of magnet wires, each conductive terminal including a main portion mounted on the non-conductive mount so the main portion of each conductive terminal extends in the longitudinal direction of the motor substantially parallel to the outer surface of the lamination stack with the non-conductive mount located between the main portions of the plurality of terminals and the outer surface of the lamination stack, each conductive terminal further including a tang portion arranged at a longitudinal end of the main portion and folded over the main portion forming an acute angle with respect to the main portion, wherein at least one of the two end portions of each of the plurality of magnet wires is wrapped around and electrically connected to the tang portion of one of the plurality of conductive terminals.

2. The power tool of claim 1, wherein the stator assembly further comprises an end insulator arranged at a longitudinal end of the lamination stack.

3. The power tool of claim 2, wherein the end insulator comprises an extension portion extending longitudinally over an outer surface of the lamination stack to retain the bus bar on the outer surface of the lamination stack.

4. The power tool of claim 2, wherein the end insulator comprises two retaining walls protruding longitudinally along the outer surface of the lamination stack on two sides of the bus bar to retain the bus bar on the outer surface of the lamination stack.

5. The power tool of claim 2, wherein the stator assembly further comprises a second end insulator arranged at a second longitudinal end of the lamination stack, the two end insulators having retaining features that mate to retain the bus bar on the outer surface of the lamination stack.

6. The power tool of claim 2, wherein the end insulator includes routing features for routing the plurality of magnet wires.

7. The power tool of claim 1, wherein each conductive terminal further comprises a protruding tab disposed at a second longitudinal end of the conductive terminal arranged to be connected to a wire coupled to the power source.

8. The power tool of claim 1, wherein each of the plurality of magnet wires is fused to the tang portion of a corresponding conductive terminal so as to remove an insulating layer of the magnet wire.

9. The power tool of claim 1, wherein each of the plurality of magnet wires includes a lead end, wherein the lead end is wrapped around tang portion of the corresponding conductive terminal.

10. A power tool comprising:

a housing;

a motor housed inside the housing, the motor having a stator assembly and a rotor rotatably arranged inside the stator, the stator assembly comprising;

a lamination stack defining a plurality of poles and having an outer surface that is substantially cylindrical and extends in a longitudinal direction of the motor;

a plurality of magnet wires, each magnet wire including two end portions and two winding portions located between the two end portions and wound on two opposite poles of said plurality of poles;

a non-conductive member disposed on a portion of the outer surface of the lamination stack; and

a plurality of conductive terminals longitudinally arranged on the non-conductive member along the outer surface of the lamination stack to provide electric power from a power source to the plurality of magnet wires, each conductive terminal including a main portion mounted on the non-conductive member extending in the longitudinal direction of the motor and in parallel to the outer surface of the lamination stack with the non-conductive mount located between the main portions of the plurality of terminals and the outer surface of the lamination stack, each conductive terminal further including a tang portion arranged at a longitudinal end of the main portion and folded over the main portion forming an acute angle with respect to the main portion, wherein at least one of the two end portions of each of the plurality of magnet wires is wrapped around and electrically connected to the tang portion of one of the plurality of conductive terminals.

11. The power tool of claim 10, wherein the stator assembly further comprises an end insulator arranged at a longitudinal end of the lamination stack.

The power tool of claim 11, wherein the end insulator comprises an extension portion extending longitudinally over an outer surface of the lamination stack and vertical walls extending from the extension portion, the vertical walls and the extension portion defining insulating channels for retention of the conductive terminals.

13. The power tool of claim 11, wherein the end insulator comprises a plurality of retaining walls protruding longitudinally along the outer surface of the lamination stack to retain the plurality of conductive terminals.

14. The power tool of claim 11, wherein the stator assembly further comprises a second end insulator arranged at a second longitudinal end of the lamination stack, the two end insulators having retaining features that mate to retain the plurality of conductive terminals.

15. The power tool of claim 11, wherein the end insulator includes routing features for routing the plurality of magnet wires.

16. The power tool of claim 10, wherein the bus bar comprises a non-conductive mount mounted over the outer surface of the lamination stack, the conductive terminals being mounted on the non-conductive mount.

17. The power tool of claim 10, wherein each conductive terminal further comprises a protruding tab disposed at a second longitudinal end of the conductive terminal arranged to be connected to a wire coupled to the power source.

18. The power tool of claim 10, wherein each of the plurality of magnet wires is fused to the tang portion of a corresponding conductive terminal so as to remove an insulating layer of the magnet wire.

19. The power tool of claim 10, wherein each of the plurality of magnet wires includes a lead end, wherein the lead end is wrapped around tang portion of the corresponding conductive terminal.
