Abstract

A card package production system (100) for producing card packages (115) composed of printed paper carriers (113) with matching cards (128) attached to the carriers (113) selectively outputs the card packages through a card package multi directional distribution module (136) having a carrier transport with a primary carrier transport path extending between a package inlet (262) and a primary package outlet (144) for transporting the card packages along the primary carrier transport path. A movable stacker gate assembly (280) mounted for movement between a stacking position (FIG. 26) in which the card packages are guided by the stacker gate assembly (280) off the primary carrier transport path and into the stacker (164) and a nonstacking position in which the carriers are allowed to continue past the stacker input and toward the primary carrier outlet (144) is selectively automatically controlled to direct carriers preselected for mailing to the primary outlet (144) and carriers preselected for stacking to the stacker assembly (146). In addition, a movable reject gate (302) located along the primary carrier transport path intermediate the stacker gate assembly (280) and the primary package outlet (144) mounted for movement between a reject position in which the card packages are guided by the reject gate (302) off the primary carrier transport path and into an inlet to a reject bin (142), and a non reject position in which packages are allowed to continue past the reject bin (142) and continue out of the primary carrier outlet (144).

Claims

1. In a card package production system for producing card packages with printed paper carriers with matching cards attached to the carriers and having a frame and a housing overlying the frame, the improvement being a card package multi-directional distribution module, comprising:

a card package transport with a primary carrier transport path extending between a card package inlet and a primary card package outlet for transporting the card packages along the primary carrier transport path;

a stacker module for stacking the card packages having a stacker input intermediate the carrier inlet and the primary carrier outlet; and

a movable stacker gate mounted for movement between

a stacking position in which the carriers are guided by the gate off the primary carrier transport path and into the stacker input, and

a nonstacking position in which the card packages are allowed to continue past the stacker input and toward the primary carrier outlet.

2. The card package production system of claim 1 in which the stacker inlet has an associated pair of stacker input rollers into which the card packages are guided by the stacker gate for transport into a stacking position.

3. The card package production system of claim 1 in including

a solenoid connected with the stacking gate, and

a controller for selectively energizing the solenoid to selectively move the stacking gate, said controller selectively activating the stacking gate to the stacking position.

4. The card package production system of claim 3 in which the controller selectively energizes the stacking gate based on information associated with each carrier to be stacked.

5. The card package production system of claim 1 including

a movable reject gate located along the primary carrier transport path intermediate the stacker gate and the primary carrier outlet mounted for movement between

a reject position in which the carriers are guided by the gate off the primary carrier transport path and into a reject input, and

a nonreject position in which the carriers are allowed to continue past the reject input and out of the primary carrier outlet.

6. The card package production system of claim 5 including

means for detecting a defective card package;

a reject solenoid connected with the movably mounted reject gate, and

a controller for selectively energizing the solenoid to selectively move the stacking gate, said controller selectively energizing the reject solenoid in response to the detecting means.

7. The card package production system of claim 6 in which the defective card package detecting means includes means for measuring the thickness of the card package moving along the primary card path before the card package passes the reject gate to determine if the card is defective.

8. In a card package production system for producing card packages with printed paper carriers with matching cards attached to the card packages and having a frame and a housing overlying the frame, the improvement being a card package multi-directional distribution method, comprising the steps of:

transporting with a card packages transport the card packages along a primary card package transport path extending between a carrier inlet and a primary card package outlet with a primary card package transport path;

selectively moving a movable stacker gate mounted for movement between a stacking position in which the card packages are guided by the gate off the primary carrier transport path and into a stacker input intermediate the carrier inlet and the primary card package outlet of a stacker module for stacking the card packages; and

selectively moving the movable stacker gate to nonstacking position in which the card packages are allowed to continue past the stacker input and toward the primary card packages outlet.

9. The method of claim 8 in which the stacker inlet has an associated pair of stacker input rollers into which the card packages are guided by the stacker gate for transport into a stacking position.

10. The method of claim 8 in including the step of

selectively energizing a solenoid to selectively move the stacking gate to the stacking position.

11. The method of claim 10 including the step of selectively energizes the stacking gate solenoid based on information associated with each carrier to be stacked.

12. The card package production system of claim 8 including the steps of

moving a movable reject gate located along the primary card package transport path intermediate the stacker gate and the primary carrier outlet to a reject position in which the card packages are guided by the gate off the primary carrier transport path and into a reject input when a defect in the card package is detected, and

moving the reject gate to a nonreject position in which the card packages are allowed to continue past the reject input and out of the primary carrier outlet when a defect is not detected.

13. The method of claim 12 including the steps of

detecting a defective card package,

selectively energizing with a controller a solenoid to selectively move the stacking gate when a defect in the car package is detected.

14. The method of claim 13 including the step of measuring the thickness of the card package moving along the primary card path before the card package passes the reject gate to determine if the card is defective.

15. In a card package production system for producing card packages with printed paper carriers with matching cards attached to the carriers overlying the frame, the improvement being a defective card package reject apparatus, comprising:

a primary carrier transport path extending between a carrier inlet and a primary carrier outlet;

means for transporting the carriers along the primary carrier transport path;

a reject for receipt of defective carrier packages;

a movable reject gate mounted for movement between

a reject position in which the carriers are guided by the gate off the primary carrier transport path and into the reject outlet, and

a nonreject position in which the carriers are allowed to continue past the stacker input and toward the primary carrier outlet.

16. The card package production system of claim 15 including

a defective carrier detector located along the primary carrier transport path between the carrier inlet and the primary carrier outlet for detecting defective card packages, and

a controller for selectively energizing the reject solenoid in response to the defective card detector.

17. The card package production system of claim 16 in which the defective card package detector includes means for measuring the thickness of the card package.

18. The card package production system of claim 17 in which means for measuring the thickness of the card package measures the thickness at a plurality of different card locations on the carrier arranged across the primary transport card package path.

19. The card package production system of claim 18 in which there are three different card locations at which the thickness of the card package is measured by the measuring means.

20. The card package production system of claim 19 in which the thickness measuring means includes

a rotatably mounted detection member having a finger with a finger tip resiliently biased toward the card package transport path to resiliently ride atop the card packages as they pass beneath the finger, and

a linkage mechanically linking the finger to a potentiometer to change the position of the potentiometer in proportion to movement of the finger tip to produce an electrical signal representative of the thickness of the card package.

21. The card package production system of claim 20 in which

the potentiometer is a linear potentiometer with a spring loaded plunger, and

the linkage is a potentiometer actuation member having

one end engaged with the plunger, and

another end fixedly attached to and rotating with the finger at another end around a common axis.

22. The card package production system of claim 21 in which the finger tip is spaced substantially closer to the common axis than is the end of the actuation member whereby the arcuate movement of the end of the actuation member is greater than that of the finger tip for an equal amount of angular movement of both the finger and the actuation member.

23. The card package production system of claim 22 including a wheel at the fingertip that rides along the surface of the card packages as the card packages pass along the primary card transport path.

24. The card package production system of claim 16 including a defective carrier detector located along the primary carrier transport path between the carrier inlet and the primary carrier outlet for detecting defective card packages.

25. The card package production system of claim 24 including a reject solenoid connected with the reject gate and responsive to the defective carrier detector detecting a defective carrier to actuate the solenoid to move it to the reject position.

26. The card package production system of claim 16 including

a secondary outlet for nondefective card packages, and in which

the movable reject gate is located between the card package inlet and the secondary card package outlet to direct defective carrier packages being sent to the secondary card package outlet into the reject outlet.

27. The card package production system of claim 16 including a reject bin for receipt of defective carrier packages received through reject outlet.

28. In a card package production system for producing card packages with printed paper carriers with matching cards attached to the carriers overlying the frame, the improvement being a defective card package reject apparatus, comprising:

a primary card transport mechanism for directing card packages from a card package inlet to a card package outlet; and

means for measuring the thickness of the card packages before they reach the card package outlet; and

means responsive the thickness measuring means for redirecting defective card packages to a reject package outlet.

29. The card package production system of claim 28 in which the thickness measuring means includes means for measuring the thickness of the card packages at a plurality of different locations.

30. The card package production system of claim 28 in which the thickness measuring means includes means for physically engaging the card packages to determine the thickness.

31. The card package production system of claim 28 in which the thickness detector includes a movably mounted member for pressing against the card packages and means for converting the movement of the movably mounted member into electrical signals representative of the thickness of the card packages.

32. The card package production system of claim 31 in which the converting means includes a solenoid.

33. The card package production system of claim 28 including

means responsive to the thickness detector for converting thickness to a number of cards corresponding to the measured thickness,

means for storing the number of cards to be part of each correctly prepared card package;

and

means for comparing the corresponding number of cards determined by measuring the thickness of the card package with the stored correct number of cards for the card package, said redirecting means redirecting a card package to the reject package outlet if a measured number of cards for a card does not correspond to the stored correct number of cards for the card package.

34. In a card package production system for producing card packages with printed paper carriers with matching cards attached to the carriers overlying the frame, the improvement being a method of rejecting defective card package, comprising the steps of:

directing card packages from a card package inlet to a card package outlet with a primary card transport mechanism; and

measuring the thickness of the card packages before they reach the card package outlet; and

responding to the thickness measuring means for redirecting defective card packages to a reject package outlet in response to the thickness of the card pacakages.

35. The method of claim 34 in which the step of measuring includes the step of simultaneously measuring the thickness of the card packages at a plurality of different locations.

36. The method of claim 34 in which the step of thickness measuring includes the step of physically engaging the card packages to determine their thickness.

37. The method of claim 34 in which the step of detecting the thickness includes the steps of

pressing a movably mounted member against the card packages to move with changes in thickness of the card packages, and

converting the movement of the movably mounted member into electrical signals representative of the thickness of the card packages.

38. The method of claim 37 in which the step of converting means includes converting a signal from a solenoid.

39. The method of claim 34 including the steps of

converting thickness measured by the thickness detector to a number of cards corresponding to the measured thickness,

storing the number of cards to be part of each correctly prepared card package;

and

comparing the corresponding number of cards determined by measuring the thickness of the card package with the stored correct number of cards for the card package,

redirecting a card package to the reject package outlet if a measured number of cards for a card does not correspond to the stored correct number of cards for the card package.

40. In a card package production system for producing card packages with printed paper carriers with matching cards attached to the carriers overlying the frame, the improvement being a method of rejecting defective card packages, comprising the steps of:

transporting carrier packages along a primary carrier transport path extending between a carrier inlet and a primary carrier outlet;

moving a movable reject gate mounted for movement between

a reject position in which the carriers are guided by the gate off the primary carrier transport path and into the reject outlet, and

a nonreject position in which the carriers are allowed to continue past the stacker input and toward the primary carrier outlet.

41. The method of claim 40 including the steps of

detecting defective card packages with a defective carrier detector located along the primary carrier transport path between the carrier inlet and the primary carrier outlet for, and

selectively energizing with a controller the reject solenoid in response to the defective card detector.

42. The method of claim 41 in which the step of detecting includes the step of measuring the thickness of the card package.

43. The method of claim 42 in which the step of measuring the thickness of the card package includes the step of measuring the thickness at a plurality of different card locations on the carrier arranged across the primary transport card package path.

44. The method of claim 43 in which there are three different card locations at which the thickness of the card package is simultaneously measured during the step of measuring.

45. The method of claim 40 including the step of detecting a defective carrier with a detector located along the primary carrier transport path between the carrier inlet and the primary carrier outlet for detecting defective card packages.

46. In a card package production system for producing card packages with printed paper carriers with matching cards attached to the carriers, the improvement being a card package stacking apparatus, comprising:

a card package transport path along which card packages are moved seriatim;

a card package stacking frame with an open top, a bottom with an opening beneath the open top, and elongate members extending between the open top and the bottom opening for at least lateral support of a stack of card packages; and

a card package stacker inserter with

a stacker inserter input relatively positioned to receive card packages from the card package transport path, and

means for inserting card packages received at the stacker input into the bottom opening at the bottom of the stack of card packages,

insertion of each successive card package pushing previously inserted card packages upwardly simultaneously as a stack of card packages toward the open top, said open top being reached by the card packages in whatever order they are inserted into the bottom opening.

47. The card package production system of claim 46 in which the bottom opening faces downwardly and has a one-way door located to prevent card packages from dropping out of the downwardly facing door.

48. The card package production system of claim 47 in which the one-way door is formed of a plurality of inwardly and upwardly extending canted leaf springs which extend laterally inwardly and upwardly from the bottom opening and into the card package enclosure to provide underlying support for the stack of card packages.

49. The card package production system of claim 48 in which the card package inserting means includes means to push the card packages upwardly with a pusher member, said pusher member carrying the card package and having arms extending above the card package being carried to push aside the inwardly and upwardly canted leaf springs until the card package has moved past an uppermost extent of the inwardly and upwardly canted leaf springs.

50. The card package production system of claim 48 in which the card package inserting means includes a pusher member constrained to ride in a track and having a slot within which is received an eccentric drive member driven by a rotary motor, circular movement of the eccentric drive member reciprocally driving the pusher member in and out of the downwardly facing door.

51. The card package production system of claim 47 in which the card packages are inserted into the bottom opening one at a time.

52. The card package production system of claim 47 including

a stacking gate for guiding, when actuated, the carrier packages off the card package transport path and into the stacker input, and

means for selectively actuating the stacking gate.

53. The card package production system of claim 47 including another outlet of card packages and in which carrier packages not removed from the card package transport path emerge from the other card package outlet for alternative handling.

54. The card package production system of claim 47 including a reject gate and means for operating the reject gate to pass defective card packages to a defective card package outlet before it reaches the stacker inserter input.

55. The card package production system of claim 47 in which the bottom opening faces laterally from a side of the elongate stack enclosure and the inserting means includes a pair of rollers for wedging the card package through the bottom opening and beneath the stack to drive the stack upwardly toward the top of the stack enclosure.

56. In a card package production system for producing card packages with printed paper carriers with matching cards attached to the carriers, a method of stacking card packages in a non-horizontal stack, comprising the steps of:

transporting seriatim card packages along a card package transport path;

locating a card package stacking frame with an open top, a bottom with an opening beneath the open top, and elongate members extending between the open top and the bottom opening for at least lateral support of a stack of card packages for receipt of card packages on the card package transport path;

receiving card packages into a stacker inserter input of a card package stacker inserter relatively positioned to receive card packages from the card package transport path;

inserting card packages received at the stacker input into the bottom opening at the bottom of a stack of card packages; and

pushing previously inserted card packages upwardly simultaneously as a stack of card packages toward the open top with another card package being inserted into the bottom opening, said open top being reached by the card packages in whatever order they are inserted into the bottom opening.

57. The method of claim 56 in which the step of inserting includes the step of inserting the card packages through a one-way door in the bottom opening, said bottom opening facing downwardly, and said one way door preventing card packages from dropping out of the downwardly bottom opening.

58. The method of claim 57 in which the one-way door is formed of a plurality of inwardly and upwardly extending canted leaf springs which extend laterally inwardly and upwardly from the bottom opening and into the card package enclosure to provide underlying support for the stack of card packages, said leaf springs being pushed outwardly during insertion of a card package to allow passage of the card package through the bottom opening and then returning to a relatively inward blocking position after the card package has passed through the one-way door.

59. The method of claim 58 in which the step of inserting includes the step of pushing the card packages upwardly with a pusher member carrying the card package and having arms extending above the card package being carried to spread aside the inwardly and upwardly canted leaf springs until the card package being carried has moved past an uppermost extent of the inwardly and upwardly canted leaf springs.

60. The method of claim 58 in which the card package inserting means includes a pusher member constrained to ride in a track and having a slot within which is received an eccentric drive member driven by a rotary motor, circular movement of the eccentric drive member reciprocally driving the pusher member in and out of the downwardly facing door.

61. The method of claim 56 in which the step of inserting the card packages includes the step of inserting the card packages one at a time.

62. The method of claim 56 including

a stacking gate for guiding, when actuated, the carrier packages off the card package transport path and into the stacker input, and

means for selectively actuating the stacking gate.

63. The method of claim 56 including another outlet of card packages and including the step of passing carrier packages not removed from the card package transport path to emerge from the other card package outlet for alternative handling.

64. The method of claim 56 including the step of operating a reject gate to pass defective card packages to a defective card package outlet before it reaches the stacker inserter input.

65. The method of claim 56 in which the bottom opening faces laterally from a side of the elongate stack enclosure and the step of inserting means includes driving with a pair of rollers a card package to wedge the card package through the bottom opening and beneath a stack of previously inserted to drive the stack upwardly toward the top of the stack enclosure.
