Abstract

Electromagnetic components are provided with a heat exchange mechanism. For example, a fluid-cooled electromagnetic field-functioning device, such as a motor, generator, transformer, solenoid or relay, comprises one or more electrical conductors. A monolithic body of phase change material substantially encapsulates the conductors or an inductor. At least one liquid-tight coolant channel is also substantially encapsulated within the body of phase change material. The coolant channel may be part of a heat pipe or cold plate. The coolant channel may be made by molding a conduit into the body, using a “lost wax” molding process, or injecting gas into the molten phase change material while it is in the mold. The coolant channel may also be formed at the juncture between the body and a cover over the body.

Claims

1. A fluid-cooled electromagnetic field-functioning device comprising:

a) at least one electrical conductor;

b) a monolithic body of injection molded thermoplastic material substantially encapsulating the at least one conductor; and

c) a non-linear heat transfer fluid pathway in the monolithic body,

with at least one fluid inlet and at least one fluid outlet to said pathway to allow for passage of heat transfer fluid through the pathway.

2. The electromagnetic field-functioning device of claim 1 wherein the heat transfer fluid pathway is provided by a conduit substantially encapsulated in the monolithic body.

3. The electromagnetic field-functioning device of claim 2 wherein the conduit is made of the same thermoplastic material as the body of thermoplastic material.

4. The electromagnetic field-functioning device of claim 1 wherein the heat transfer fluid pathway comprises a channel formed by gas injection during a molding operation of the thermoplastic material.

5. The electromagnetic field-functioning device of claim 1 wherein the passageway is formed by substantially encapsulating a solidified material that is normally liquid at room temperature during a molding operation of the thermoplastic material.

6. The electromagnetic field-functioning device of claim 5 wherein the passageway is formed by substantially encapsulating water frozen in a conduit having a desired shape during a molding operation of the thermoplastic material.

7. The electromagnetic field-functioning device of claim 1 wherein the heat transfer fluid pathway comprises a plurality of channels in the monolithic body.

8. The electromagnetic field-functioning device of claim 1 wherein the device comprises a motor.

9. The electromagnetic field-functioning device of claim 1 wherein the device comprises a solenoid.

10. The electromagnetic field-functioning device of claim 1 wherein the device comprises a generator.

11. The electromagnetic field-functioning device of claim 1 wherein the device comprises a relay.

12. The electromagnetic field-functioning device of claim 1 wherein the device comprises a transformer.

13. A fuel injector comprising the solenoid of claim 9.

14. The electromagnetic field-functioning device of claim 1 wherein the device is configured to control flow of a fluid, and the fluid thus controlled serves as the heat transfer fluid, wherein at least part of the fluid thus controlled passes through the pathway when the device is operable to allow flow of fluid.

15. The electromagnetic field-functioning device of claim 14 wherein the device comprises a solenoid valve, with the at least one conductor comprising windings for the solenoid.

16. The electromagnetic field-functioning device of claim 1 wherein the monolithic body of injection molded thermoplastic material further substantially encapsulates an inductor and the one or more conductors comprise wire windings in operable proximity to said inductor.

17. The motor of claim 8 wherein the monolithic body of injection molded thermoplastic material substantially encapsulates a stator of the motor.

18. A fluid-cooled electromagnetic field-functioning device comprising:

a) at least one conductor and at least one inductor;

b) a monolithic body of injection molded thermoplastic material substantially encapsulating the at least one inductor; and

c) a non-linear heat transfer fluid pathway in the monolithic body, with at least one fluid inlet and at least one fluid outlet to said pathway to allow for passage of heat transfer fluid through the pathway.

19. The electromagnetic field-functioning device of claim 18 wherein the device comprises a motor and wherein the monolithic body of injection molded thermoplastic material substantially encapsulates a rotor of the motor.

20. A fluid-cooled electromagnetic field-functioning device comprising:

a) at least one electrical conductor;

b) a monolithic body of injection molded thermoplastic material substantially encapsulating the at least one conductor; and

c) a non-linear heat transfer fluid pathway in the monolithic body, with at least one fluid inlet and at least one fluid outlet to said pathway to allow for passage of heat transfer fluid through the pathway, and wherein the monolithic body completely covers the exterior of the device except for fluid inlet and fluid outlet.
