Abstract

A battery module includes active material disposed in layers to form a generally planar electrochemical cell with an upper surface, a lower surface, and side surfaces. The battery also includes electrodes extending out of the electrochemical cell, and a frame disposed about the active material such that edges of the frame surround the side surfaces of the active material and the electrodes extend beyond the frame. The battery further includes an upper layer of pouch material disposed over the upper surface of the active material and an upper surface of the frame, and a lower layer of pouch material disposed over the lower surface of the active material and a lower surface of the frame. The upper layer of pouch material and the lower layer of pouch material function to provide a seal that seals the active material within the frame.

Claims

1. A battery, comprising:

active material disposed in layers to form a generally planar electrochemical cell with an upper surface, a lower surface, and side surfaces;

electrodes extending out of the electrochemical cell;

a frame disposed about the active material such that edges of the frame surround the side surfaces of the active material and the electrodes extend beyond the frame;

an upper layer of pouch material disposed over the upper surface of the active material and an upper surface of the frame; and

a lower layer of pouch material disposed over the lower surface of the active material and a lower surface of the frame, wherein the upper layer of pouch material and the lower layer of pouch material provide a seal that seals the active material within the frame.

2. The battery of claim 1, wherein the upper layer of pouch material is sealed to the upper surface of the frame and the lower layer of pouch material is sealed to the lower surface of the frame to provide the seal.

The battery of claim 1, wherein the seal comprises a grooved seal formed by sealing the upper layer of pouch material to the lower layer of pouch material within the edges of the frame, sealing the upper layer of the pouch material to the upper surface of the frame, and sealing the lower layer of pouch material to the lower surface of the frame.

4. The battery of claim 1, wherein the upper layer of pouch material and the lower layer of pouch material are sealed to each other.

5. The battery of claim 1, wherein the seal comprises adhesive.

6. The battery of claim 5, wherein the adhesive comprises dispensed adhesive, pre-applied adhesive, ultraviolet light curable adhesive, tape, or any combination thereof.

7. The battery of claim 1, comprising coupling features in the frame to enable coupling, registration, and/or orientation of the frame with respect to another frame in a stacked orientation.

8. The battery of claim 1, wherein a cross-section of the frame is beveled along an inner edge facing the active material.

9. The battery of claim 1, wherein material forming the frame has the same chemical composition as the upper and lower layers of pouch material.

10. The battery of claim 1, wherein the frame comprises a support feature across a middle portion of the frame.

11. The battery of claim 1, comprising protrusions extending from the upper surface of the frame and complementary insets in the lower surface of the frame.

12. The battery of claim 1, comprising a groove or hole through at least two edges of the frame, wherein the groove or hole is configured to receive one of the electrodes.

13. The battery of claim 1, wherein the electrodes comprise metal tabs sealed to one or both of the upper layer of pouch material and lower layer of pouch material.

14. A battery cell system, comprising:

a first layer of pouch material of a battery cell;

a frame of the battery cell comprising edges that couple together to form an opening, wherein a lower surface of the frame is disposed adjacent the first layer of pouch material;

active material of the battery cell disposed in the opening and adjacent the first layer of pouch material;

electrodes extending from the active material beyond the frame; and

a second layer of pouch material of the battery cell disposed over an upper surface of the frame and adjacent the active material, wherein the first layer of pouch material and the second layer of pouch material establish a seal about the frame and the active material.

15. The battery system of claim 14, wherein the first and second layers of pouch material are each sealed to the frame.

16. The battery system of claim 14 wherein the first and second layers of pouch material are each sealed to each other and to the frame.

17. The battery system of claim 14, comprising additional battery cells in a stacked orientation with respect to the battery cell.

18. The battery cell of claim 17, comprising coupling features integral with the frame and configured to cooperate with corresponding coupling features integral with corresponding frames of the additional battery cells to facilitate coupling, registration, or orientation of the additional battery cells with respect to the battery cell.

20. The method of claim 18, comprising sealing the second layer of pouch material to the first layer of pouch material within the frame and sealing the first layer of pouch material and the second layer of pouch material against the frame.

21. The method of claim 18, wherein the frame includes edges that form a plurality of openings.

22. The method of claim 21, comprising disposing the active material in the plurality of openings.

23. The method of claim 22, comprising cutting along edges between openings to provide a plurality of separate battery cells including corresponding openings including the active material sealed between cut portions of the first and second layers of pouch material

24. The method of claim 18, comprising installing electrodes configured to extend from the active material beyond the edges of the frame that form the opening.

25. The method of claim 18, comprising molding a sealing portion into certain edges of the frame to accommodate electrodes extending from the active material.

26. The method of claim 18, comprising filling and degassing the battery cell via a channel in the frame.

27. The method of claim 18, comprising:

partially sealing the first layer of pouch material to the second layer of pouch material about the active material and the frame, leaving an open side;

filling the battery cell with electrolyte through a channel in the open side;

establishing a temporary seal across the open side;

performing initial electrical cycling on the battery cell;

cutting the temporary seal to create an opening; and

degassing the battery cell through the channel and the opening.

19. A method of manufacturing a battery cell, comprising:

disposing a frame on a first layer of pouch material, wherein the frame includes edges coupled together to form an opening;

disposing active material on the first layer of pouch material and in the opening;

disposing a second layer of pouch material over the frame and the active material; and

establishing a seal involving the first layer of pouch material and the second layer of pouch material, wherein the seal is formed about the active material and the frame.
