1. A method for forming a mirror assembly for vehicles comprising the steps of:
- providing a molded, thermoplastic case and a mirror element having a generally planar front surface to be received therein;
said case having a back and an integral, extending, thin, continuous peripheral side ending in a free edge and generally paralleling the contour of the peripheral edge of said mirror element and means for supporting said mirror element within said case a distance spaced from said back;
loading said mirror element into said case into engagement with said means for supporting said mirror element;
heating said extending edge of said case with a first means;
curling said heated edge over the periphery of said mirror element into contact with said element with a second means while both (a) leaving an arcuate edge overlapping the entire periphery of said mirror with an internal peripheral space between said peripheral side of said case and the entirety of the thickness of the peripheral edge of said mirror element, said peripheral space also communicating with an integral space interior of and between said arcuate edge and said mirror element, and (b) forming a contact area between said free edge of said peripheral side and said front surface of said mirror element inwardly of said peripheral edge of said mirror element which holds said mirror element against said means for supporting said mirror element and prevents vibration of said mirror element within said case and yet allows said mirror element to expand and contract beneath said contacting free edge to and from said peripheral space;
cooling said arcuate edge to retain said edge in contact with said mirror element.

Abstract
A lightweight rearview mirror assembly for vehicles and a method for forming the same. The assembly includes a case formed from a thermoplastic material and a mirror element mounted therein. A thin, upstanding edge of the case is heated and curled into an arcuate, peripheral, retaining edge extending over the entire length of the mirror edge. The curled, arcuate edge defines therewithin a space extending between the entire thickness of the peripheral edges of the mirror and the case which allows the mirror and case to expand or contract in extreme temperatures without expelling or breaking the mirror element. Means are provided for preventing the mirror from vibrating within the case.

10. A method of forming a mirror assembly for vehicles comprising the steps of:

providing a molded, thermoplastic case and a mirror element having a generally planar front surface to be received therein;
said case having a back and an integral, extending, thin, continuous peripheral side generally paralleling the contour of the peripheral edge of said mirror element and means for supporting said mirror element within said case;supporting said case and mirror therein with said upstanding thin peripheral sides extending beyond said front surface of said mirror element; heating said upstanding edge of said case for a predetermined time by moving a heating die having a continuous groove extending along the entire length of said upstanding thin edge over said thin edge and forcing a heated fluid through said groove along said thin edge; moving said heating die and transferring said supported case with said heated edges into registry with a forming die having a continuous groove extending along the entire length of said thin, upstanding edge, said groove having an arcuate cross section; moving said forming die into contact with said heated edge and curling said heated edge over the periphery of said mirror element into contact with said element while leaving an arcuate edge overlapping the entire periphery of said mirror with an integral peripheral space between said peripheral side of said case and the entirety of the thickness of the peripheral edge of said mirror element, said peripheral space also communicating with an integral space interior of and between said arcuate edge and said mirror element, and forming a contact area between said free edge of said peripheral side and said front surface of said mirror element inwardly of said peripheral edge of said mirror element which holds said mirror element against said means for supporting said mirror element and prevents vibration of said mirror element within said case and yet allows said mirror element to expand and contract beneath said contacting free edge to and from said peripheral space; and cooling said arcuate edge to retain said edge in contact with said mirror element by leaving said forming die in contact with said arcuate edge for a predetermined period of time. - View Dependent Claims (11, 12)
