Abstract

A body of a specially prepared, porous vitreous carbon which does not crack or substantially change in electrical resistance with time when heated to elevated temperatures in air and which is used in a method or apparatus to heat a fluid stream flowing in the pores of the body as a result of natural convection or pumping of the fluid is described. The body is composed of electrically conductive rigid, interconnected and multidirectional continuous strands of vitreous carbon forming a rigid porous, three dimensional skeletal structure. The body as an electrical resistance element has current conductive paths between at least two regions; is shaped to provide particular cross-sections along the conductive paths; and has electrical connector means attached at the regions of the body so that current can be distributed through the body. The electrical resistance element is particularly useful as a heating element for air flowing through the pores in electrically powered room space heaters, hair dryers, hand dryers and the like and can also function as a self-cooling resistor. In a like manner, electromagnetic energy is used to heat a body of the porous vitreous carbon so as to heat a fluid stream flowing through the pores.

Claims

1. An electrical resistance element which comprises:

(a) a body of rigid interconnected multi-directional continuous strands of heat treated vitreous carbon forming a rigid porous three dimensional skeletal structure with current conductive paths between at least two regions of the body; and

(b) at least two electrical connector means attached to the regions so that an electrical current can be distributed through the body said body having been heat treated to at least about 1800°

in a non reactive atmosphere.

2. The electrical resistance element of claim 1 wherein the vitreous carbon has been heat treated in nitrogen.

3. The electrical resistance element of claim 1 wherein the body has a shape and a porosity so that the body can be electrically heated and air flowed through the body such that the temperature of the body can be nominally about 125°

C. without a significant change in electrical resistance measured at room temperatures.

4. The electrical resistance element of claim 1 with a body shape adapted for mounting in a conduit for supplying air through the pores in the body while the body is electrically heated.

5. The electrical resistance element of claim 1 as part of an air heater in combination with a conduit for supplying air through the body with a body shape adapted for mounting in the conduit so that air flows through the pores and with a blower motor mounting a fan which supplies air through the body while the body is electrically heated.

6. The electrical resistance element of claim 1 wherein an additional electrical connector means is attached to a third region of the body between the other regions.

The electrical resistance element of claim 1 as part of an air heater in combination with a blower motor mounting a fan which supplies air through the body while the element is electrically heated and wherein an additional electrical connector means is attached on a third region of the body between the other two regions to provide a second resistance and wherein current is supplied to the blower motor through the second resistance.

8. The electrical resistance element of claim 7 adapted to 120 VAC or 240 VAC and wherein the current supplied to the blower motor from the second resistance is reduced in voltage to less than about 20 VAC and is rectified to direct current.

9. The electrical resistance element of claim 1 including an electrical thermostatic means in electrical series for interrupting the current to the body at a predetermined temperature of the body.

10. The electrical resistance element of claim 9 wherein the thermostatic means is a bimetallic thermostatic relay.

11. The electrical resistance element of claim 1 including a meltable fuse in electrical series for interrupting the current to the body at a predetermined temperature.

12. The electrical resistance element of claim 1 wherein the connector means includes a metal coating on the carbon strands at the regions to which metal conductors are soldered.

13. The electrical resistance element of claim 1 wherein the body has a folded construction to compress the length of the element.

14. The electrical resistance element of claim 1 wherein the body has a folded construction with bends at the folds to compress the length of the element and wherein the connector means includes a metal coating on the carbon strands on the regions which are provided at ends of the body and in addition on the bends.

15. An electrical resistance element which comprises:

(a) a body of rigid interconnected multi-directional continuous strands of heat treated vitreous carbon forming porous three dimensional skeletal structure with current conductive paths between at least two regions of the body; and

(b) at least two electrical connector means attached to the regions so that an electrical current can be distributed through the body,

(c) said resistance element is so structured that it can withstand sustained heating in air to about 350°

C. without cracking or significant electrical resistance change measured at room temperature.

16. The electrical resistance element of claim 15 wherein:

said element is so structured that the element will not crack or its electrical resistance measured at room temperature change by more than 5% at temperatures at least about 125°

C. in air for over 1,000 hours.
