Abstract

An optical fiber cable (20) includes a core (21) comprising a plurality of units (22--22). Each unit is formed by a plurality of optical fibers (24--24) which are assembled together without intended stranding. The plurality of units are enclosed in a common tube (34) which provides a predetermined packing density and which is substantially parallel to the longitudinal axis of the cable. In one embodiment, a waterblocking material (36) is disposed within the tube to fill the interstices between the optical fibers and between the units. The waterblocking material is such that its critical yield stress does not exceed about 70 Pa at 20° C. and such that it has a shear modulus of less than about 13 KPa at 20° C. The common tube is enclosed with non-metallic or metallic strength members and a plastic inner jacket and by another layer of strength members and by a plastic outer jacket. This arrangement is such that the cable may be manufactured and installed with the optical fibers capable of moving within the cable structure to prevent undue stresses being imparted thereto which would cause unwanted microbending losses.

Claims

1. An optical fiber cable, which comprises:

a core which comprises a plurality of units, each of the units comprising a plurality of optical fibers which are assembled together without intended stranding to form said each unit which extends along the cable and a binder wrapped about the unit;

a single tube which is made of a plastic material and which encloses the plurality of units with the ratio of the cross-sectional area of the plurality of optical fibers to the cross-sectional area within the tube not exceeding a predetermined value, said tube being substantially parallel to the longitudinal axis of the cable;

a waterblocking material which is disposed within the tube and which fills substantially the interstices between the optical fibers and between the units and the tube, the waterblocking material having a critical yield stress and a shear modulus which allows movement of the units within the core when the waterblocking material is subjected to a predetermined stress;

a strength member; and

a jacket which encloses said tube and which is made of a plastic material.

2. The optical fiber cable of claim 1, wherein the waterblocking material has a critical yield stress which is not greater than about 70 Pa at 20°

C. and a shear modulus less than about 13 KPa at 20°

C.

3. The optical fiber cable of claim 2, wherein each of the units has a parallel lay.

4. The optical fiber cable of claim 2, wherein each of the units has a stranded lay.

The optical fiber cable of claim 2, wherein the tube is a common tube which encloses the plurality of units with the units being separated from one another only by the waterblocking material, wherein each of the optical fibers is provided with a coating, wherein the predetermined value is 0.5 and wherein the length of the tube is no greater than the length of fibers in each unit.

6. The cable of claim 5, wherein the waterblocking material is a composition of matter which comprises:

(a) 77 to 95% by weight of an oil selected from the group consisting of;

i. paraffinic oil having a minimum specific gravity of about 0.86 and a pour point less than -4°

C. and being of ASTM type 103, 104 A or 104B;

ii. naphthenic oil having a minimum specific gravity of about 0.86 and a pour point less that -4°

C. and being of ASTM type 103, 104A or 104B;

iii. polybutene oil having a minimum specific gravity of about 0.83 and a pour point less than 18°

C.; and

iv. any mixture thereof; and

(b) 2 to 15% by weight of hydrophobic fumed silica colloidal particles.

7. The cable of claim 5, wherein the waterblocking material is a composition of matter comprising:

(a) 77 to 95% by weight of an oil selected from the group consisting of;

i. paraffinic oil having a minimum specific gravity of about 0.86 and a pour point of less than -4°

C. and being of ASTM type 103, 104 A or 104B;

ii. naphthenic oil having a minimum specific gravity of about 0.86 and a pour point less that -4°

C. and being of ASTM type 103, 104A or 104B;

iii. polybutene oil having a minimum specific gravity of about 0.83 and a pour point of less than 18°

C.;

iv. triglyceride-based vegetable oil;

v. polypropylene oil;

vi. chlorinated paraffin oil having a chlorine content between about 30 and 75% by weight and a viscosity at 25°

C. of between 100 and 10,000 cps;

vii. polymerized esters, and

viii. any mixture thereof; and

(b) 2 to 15% by weight colloidal particles selected from the group consisting of hydrophobic fused silica, hydrophilic fused silica, precipitated silica, and clay, the colloidal particles having a BET surface area in the range from about 50 to about 400 m² /g.

The cable of claim 7, wherein the composition of matter further comprises up to 15% by weight of a bleed inhibitor selected from the group consisting of styrene-rubber and styrene-rubber-styrene block copolymers having a styrene/rubber ratio between about 0.1 and 0.8, semiliquid rubber having a Flory molecular weight between 20,000 and 70,000, butyl rubber, ethylene-propylene rubber, ethylene-propylene dimer rubber, chlorinated butyl rubber having a Mooney viscosity at 100°

C. between about 20 and 90, and depolymerized rubber having a viscosity at 38°

C. between 40,000 and 400,000 cps;

with the oil, the colloidal particles, and the bleed inhibitor comprising at least 99% by weight of the composition of matter.

9. The cable of claim 8, wherein said composition comprises about 90 to 95% b.w. of oil and about 2 to 10% b.w. of colloidal particles.

10. An optical fiber cable, which comprises:

a core comprising a plurality of units with each of said units comprising a plurality of optical fibers which are assembled together without intended stranding and wrapped with a binder to form a unit that extends in a direction substantially along a longitudinal axis of the cable;

a tube which is made of a plastic material and which is disposed commonly about the plurality of units without each of said units being enclosed individually with a tube and with the ratio of the cross-sectional area of the pluralities of optical fibers of said plurality of units to the cross-sectional area within the tube not exceeding a predetermined value, said tube being substantially parallel to the longitudinal axis of the cable;

a strength member; and

a jacket which is made of a plastic material and which encloses said tube.

11. The cable of claim 10, wherein the units are stranded together.

12. An optical fiber cable, which comprises:

a unit which comprises a plurality of optical fibers which are assembled together without intended stranding and held together to form said unit which extends in a direction substantially along a longitudinal axis of the cable, said unit also including a binder for holding together said fibers of said unit;

a tube which is made of a plastic material and which encloses said unit with the ratio of the cross-sectional area of the plurality of optical fibers to the cross-sectional area within the tube not exceeding a predetermined value, said tube being substantially parallel to the longitudinal axis of the cable;

a waterblocking material which is disposed within the tube and which fills substantially the interstices between the optical fibers and between the unit and the tube, the waterblocking material having a critical yield stress and a shear modulus which allow movement of the unit within the core when the waterblocking material is subjected to a predetermined stress;

a strength member; and

a jacket which is made of a plastic material and which encloses said tube.

13. A method of making an optical fiber cable, said method including the steps of:

assembling a plurality of optical fibers without intended stranding to form a core comprising a unit;

causing a plurality of the units to be advanced along a path of travel;

providing a sheath system which is accomplished to enclose the plurality of units, said step of providing including the steps of;

enclosing the plurality of units in a common tube of a plastic material which is disposed about the units and which is substantially parallel to a longitudinal axis of the cable, the step of enclosing being such that the ratio of the cross-sectional area of the optical fibers to the cross-sectional area within the tube does not exceed a predetermined value and such that each of said units is enclosed only by material which encloses the plurality of the units;

causing a strength system comprising a plurality of strength members to be disposed about the tube; and

extruding a plastic covering about the strength members.

14. The method of claim 13, which also includes the step of stranding the plurality of units.

15. The method of claim 13, which also includes the step of causing the plurality of units to be stranded together with an oscillating lay.

16. The method of claim 13, which also includes the step of introducing a waterblocking material between the tube and the unit and in the interstices among the fibers, the waterblocking material being one which has a critical yield stress which does not exceed about 70 Pa at 20°

C. and a shear modulus which is less than about 13 KPa at 20°

C., further each of the optical fibers being provided with a coating and with the predetermined value being 0.5.

17. The method of claim 16, wherein the waterblocking material is a composition comprising:

(a) 77 to 95% by weight of an oil selected from the group consisting of;

i. paraffinic oil having a minimum specific gravity of about 0.86 and a pour point less than -4°

C. and being of ASTM type 103, 104 A or 104B;

ii. naphthenic oil having a minimum specific gravity of about 0.86 and a pour point less that -4°

C. and being of ASTM type 103, 104A or 104B;

iii. polybutene oil having minimum specific gravity of about 0.83 and a pour point less than 18°

C.; and

iv. any mixture thereof; and

(b) 2 to 15% by weight of hydrophobic fumed silica colloidal particles.

18. The method of claim 16, wherein the waterblocking material is a composition of matter comprising:

(a) 77 to 95% by weight of an oil selected from the group consisting of;

i. paraffinic oil having a minimum specific gravity of about 0.86 and a pour point of less than -4°

C. and being of ASTM type 103, 104 A or 104B;

ii. naphthenic oil having a minimum specific gravity of about 0.86 and a pour point less that -4°

C. and being of ASTM type 103, 104A or 104B;

iii. polybutene oil of minimum specific gravity of about 0.83 and a pour point of less than 18°

C.,

iv. triglyceride-based vegetable oil;

v. polypropylene oil,

vi. chlorinated paraffin oil having a chlorine content between 30 and 75% by weight and a viscosity at 25°

C. of between 100 and 10,000 cps;

vii. polymerized esters; and

viii. any mixture thereof;

(b) 2 to 15% by weight colloidal particles selected from the group consisting of hydrophobic fumed silica, hydrophilic fumed silica, precipitated silica, and clay, the colloidal particles having a BET surface area in the range from about 50 to about 400 m² /g; and

(c) not more than 15% by weight of a bleed inhibitor selected from the group consisting of;

styrene-rubber and styrene-rubber-styrene block copolymers having a styrene/rubber ratio between about 0.1 and about 0.8, semiliquid rubber having a Flory molecular weight between 20,000 and 70,000, butyl rubber, ethylene-propylene rubber, ethylene-propylene dimer rubber, chlorinated butyl rubber having a Mooney viscosity at 100°

C. between about 20 and 90, and depolymerized rubber having a viscosity at 38°

C. between about 40,000 and 400,000 cps;

with the foregoing constituents (a), (b) and (c) comprising at least 99% by weight of the composition of matter.

19. The method of claim 16, wherein the step of causing a strength system to be disposed about the tube includes the steps of:

wrapping a first plurality of metallic wires in one direction helically about the tube;

extruding an intermediate jacket of plastic material over the first plurality of wires;

wrapping a second plurality of metallic wires in an opposite direction about the intermediate jacket; and

extruding an outer jacket of plastic material about the second plurality of wires.

20. The method of claim 19, which also includes controlling the length of the optical fiber core relative to the length of the enclosing sheath system in which relative movement between the core and sheath system can occur and in which the sheath system includes reinforcing members having a relatively high modulus of elasticity.

21. The method of claim 20, wherein controlling the core-to-sheath system length ratio includes the steps of:

elongating the sheath system relative to the core along a portion of the path by applying tensile forces to the sheath system; and

coupling the core to the elongated sheath system to prevent relative movement therebetween by moving the cable about a sheave in a predetermined number of circular convolutions each of which has a diameter that exceeds the diameter of any subsequent convolution in which the coupled cable is wound, said elongating and coupling steps cooperating to allow sufficient additional length of the core to be advanced relative to the sheath system to cause the ratio of the lengths of the core and the sheath system to be a predetermined value when the tensile forces are reduced and the sheath system allowed to return elastically to its original length.

The method of claim 21, wherein the sheath system is caused to be elongated along the portion of the path, the rotational velocity of the sheave being sufficient to cause the cable in the convolutions to be subjected to a tensile force which is effective to elongate the sheath system to allow sufficient additional core to be advanced relative to the elongated sheath to cause the length of the core to be substantially equal to the length of the sheath system.
