First Claim
1. A method for stereolithographically forming at least a portion of a three-dimensional object wherein a subsequent layer of the three-dimensional object, having a layer thickness, is formed over a previously formed layer of the object, comprising:
- a) holding a volume of a building material capable of selective transformation upon exposure to prescribed stimulation;
b) forming a coating of desired thickness over the previously formed layer including sweeping a recoating device over the previously formed layer with a value of a gap between a lower surface of the recoating device and a desired working surface of the building material which is different than zero;
c) applying a pattern of prescribed stimulation to the building material to form the subsequent layer.

Abstract
Improved apparatus and methods for forming a layer of material over a surface of a previously-formed cross-section of a three-dimensional object in anticipation of forming a next cross-section of the object out of the layer. A volume of material, including at least some excess material, is placed over the surface, and the excess material is swept off by placing the excess material in the predetermined path of a sweeping member, the path being substantially in a plane spaced from a working surface of material. The member may be directed to sweep the excess material away through a successive number of sweeps, which may vary for each cross-section, at least a velocity which may vary for each sweep. Additionally, the clearance between the member and the surface of the previous cross-section may vary for each sweep. A "winged" member is also provided, comprising two legs extending from a base, and a "Trident" embodiment is also provided, comprising three legs extending from a base.

a) holding a volume of a building material capable of selective transformation upon exposure to prescribed stimulation; b) forming a coating over the previously formed layer including sweeping a recoating device at least once over the previously formed layer; and c) applying a pattern of prescribed stimulation to the building material in order to transform at least a portion of the building material, whereby the subsequent layer is formed over the previously formed layer, after waiting at least for the recoating device to complete sweeping across the previously formed layer.

A method for stereolithographically forming at least a portion of a three-dimensional object wherein at least a first subsequent layer and at least a second subsequent layer of the three-dimensional object are formed over a first previously formed layer and second previously formed layer of the object, respectively, comprising:

a) holding a volume of a building material capable of selective transformation upon exposure to prescribed stimulation; b) forming a coating over the first previously formed layer in preparation for forming the first subsequent layer of the three-dimensional object, including sweeping a recoating device over the first previously formed layer at least once with a first recoating device velocity; c) applying a pattern of prescribed stimulation to the building material in order to transform at least a portion of the building material to form the first subsequent layer; d) forming a coating over the second previously formed layer in preparation for forming the second subsequent layer of the three-dimensional object, including sweeping the recoating device over the second previously formed layer at least once with a second recoating device velocity different from the first recoating device velocity; and e) applying a pattern of prescribed stimulation to the building material in order to transform at least a portion of the building material to form the second subsequent layer.

An apparatus for stereolithographically forming at least a portion of a three-dimensional object wherein at least a first subsequent layer and at least a second subsequent layer of the three-dimensional object are formed over a first previously formed layer and second previously formed layer of the object, respectively, comprising:

a) a container for holding a volume of a building material capable of selective transformation upon exposure to prescribed stimulation; b) a sweepable recoating device for forming a coating over the first previously formed layer in preparation for forming the first subsequent layer of the three-dimensional object wherein the recoating device is configured to sweep over the first previously formed layer at least once with a first recoating device velocity; c) an exposure system for applying a pattern of prescribed stimulation to the building material to form the first subsequent layer; d) a sweepable recoating device for forming a coating over the second previously formed layer in preparation for forming the second subsequent layer of the three-dimensional object wherein the recoating device is configured to sweep over the second previously formed layer at least once with a second recoating device velocity different from the first recoating device velocity; and e) an exposure system for applying a pattern of prescribed stimulation to the building material to form the second subsequent layer.

37. A method for stereolithographically forming at least a portion of a three-dimensional object wherein a subsequent layer of the three-dimensional object is formed over a previously formed layer of the object, comprising:

a) holding a volume of a building material capable of selective transformation upon exposure to prescribed stimulation; b) forming a coating over the previously formed layer including; i) sweeping a recoating device at least once over the previously formed layer with a first velocity; and ii) sweeping the recoating device at least once over the previously formed layer with a second velocity;
wherein the first and second velocities are different; andc) applying a pattern of prescribed stimulation to the building material to form the subsequent layer.

a) a container for holding a volume of a building material capable of selective transformation upon exposure to prescribed stimulation; b) a sweepable recoater device for forming a coating over the previously formed layer wherein the recoating device is configured to sweep at least once over the previously formed layer with a first recoating device velocity and to sweep at least once over the previously formed layer with a second recoating device velocity different from the first recoating device velocity; and c) an exposure system for applying a pattern of prescribed stimulation to the building material to form the subsequent layer.

39. A method for stereolithographically forming at least a portion of a three-dimensional object wherein a subsequent layer of the three-dimensional object is formed over a previously formed layer of the object, comprising:

a) holding a volume of a building material capable of selective transformation upon exposure to prescribed stimulation; b) forming a coating over the previously formed layer, including sweeping a recoating device at least once over the previously formed layer, said recoating device having at least two substantially separate members on a lower surface thereof for contacting the building material; and c) applying a pattern of prescribed stimulation to the building material to form the subsequent layer.

a) holding a volume of a building material capable of selective transformation upon exposure to prescribed stimulation; b) forming a coating over the previously formed layer, including sweeping a recoating device at least once over the previously formed layer, wherein the recoating device allows the building material to wick onto at least one surface of the recoating device; and c) applying a pattern of prescribed stimulation to the building material to form the subsequent layer.
