1. A method of assembling an electrochemical cell comprising the steps of:
- forming a first electrode having a conductive grid provided in contact therewith, said first electrode formed as a bobbin having a cavity formed therein;
disposing an outer electrochemically active layer around said first electrode, said layer comprising a zinc foil;
disposing a separator between said first electrode and said outer electrochemically active layer;
disposing said bobbin in a container having a closed bottom end and an open top end;
disposing a separator in said cavity of said first electrode;
disposing a second electrode in said cavity, said second electrode comprising zinc powder;
disposing a current collector in contact with said second electrode; and
assembling a cover assembly to said open top end of said container.

Abstract
An electrochemical cell construction having a large anode-to-cathode interfacial surface area to realize improved high rate service performance in an easy-to-manufacture construction. A first electrode, such as the cathode, is formed having a conductive current collector integrally embedded therein. Separator material is disposed on both the inner and outer cylindrical walls of the first electrode. An outer electrochemically active material covers the outer separator material outside of the first electrode and an outer insulation is layered on top of the outer electrochemically active material to form a cathode bobbin. The cathode bobbin is disposed into a container having a closed bottom end and an open top end. A second electrode, such as an anode, is disposed in the inner cylindrical volume formed in the first electrode and a conductive path is provided between the outer electrochemically active material and the second electrode. A current collector is disposed in contact with the second electrode, and a cover assembly is assembled to the open end of the container.

1. A method of assembling an electrochemical cell comprising the steps of:

forming a first electrode having a conductive grid provided in contact therewith, said first electrode formed as a bobbin having a cavity formed therein;
disposing an outer electrochemically active layer around said first electrode, said layer comprising a zinc foil;
disposing a separator between said first electrode and said outer electrochemically active layer;
disposing said bobbin in a container having a closed bottom end and an open top end;
disposing a separator in said cavity of said first electrode;
disposing a second electrode in said cavity, said second electrode comprising zinc powder;
disposing a current collector in contact with said second electrode; and

disposing one or more outer rings of first electrode material in a die;
disposing said conductive grid in an inner surface of said one or more outer rings;
disposing a mix of first electrode material in an inner volume of said conductive grid; and
forcibly disposing a ramrod in said inner volume so as to impact mold said mix of first electrode material to form said first electrode.

5. The method as defined in claim 1, wherein said step of forming said first electrode comprises the steps of:

disposing said conductive grid in a die;
disposing a mix of first electrode material on both sides of said conductive grid; and
forcibly injecting a ramrod into said mix so as to impact mold said first electrode.

6. The method as defined in claim 1, wherein said step of forming said first electrode comprises the steps of:

disposing one or more outer molded rings of first electrode material in a die;
disposing said conductive grid inside said one or more outer rings; and
disposing one or more inner rings of first electrode material on an inside surface of said conductive grid to form a ring molded first electrode.

7. The method as defined in claim 6 further comprising the step of forcibly disposing a ramrod in an inner volume formed by said one or more inner ring.
