Abstract

Single-walled carbon nanotubes have been synthesized by the catalytic decomposition of both carbon monoxide and ethylene over a supported metal catalyst known to produce larger multi-walled nanotubes. Under certain conditions, there is no termination of nanotube growth, and production appears to be limited only by the diffusion of reactant gas through the product nanotube mat that covers the catalyst The present invention concerns a catalyst-substrate system which promotes the growth of nanotubes that are predominantly single-walled tubes in a specific size range, rather than the large irregular-sized multi-walled carbon fibrils that are known to grow from supported catalysts. With development of the supported catalyst system to provide an effective means for production of single-wall nanotubes, and further development of the catalyst geometry to overcome the diffusion limitation, the present invention will allow bulk catalytic production of predominantly single-wall carbon nanotubes from metal catalysts located on a catalyst supporting surface.

Claims

1. A method of making single wall carbon nanotubes comprising:

a. providing metal particles on a support in a reaction zone;

b. supplying a first carbon-containing gas to the reaction zone, under first conditions such that the metal particles which are large enough to primarily produce multiwall carbon nanotubes are deactivated; and

c. supplying a second carbon-containing gas, which can be the same or different than the first carbon containing gas, to the reaction zone, under second conditions that are different from the first conditions and wherein single wall carbon nanotubes primarily are formed.

2. The method of claim 1, wherein the carbon-containing gases are selected from the group consisting of CO, a hydrocarbon and combinations thereof.

3. The method of claim 2, wherein the hydrocarbon is ethylene.

The method of claim 2, wherein the hydrocarbon is selected from the group consisting of (a) aromatic hydrocarbons, including benzene, toluene, xylene, cumene, ethylbenzene, naphthalene, phenanthrene, anthracene or mixtures thereof, (b) non-aromatic hydrocarbons, including methane, ethane, ethylene, propane, propylene, acetylene or mixtures thereof;

and (c) oxygen-containing hydrocarbons, including formaldehyde, acetaldehyde, acetone, methanol, ethanol or mixtures thereof, and combinations thereof.

5. The method of claim 1, wherein the first carbon-containing gas and the second carbon containing gas are the same.

6. The method of claim 1, wherein the first carbon-containing gas and the second carbon containing gas are different.

The method of claim 1, wherein the metal particles are selected from the group consisting of (a) Group VIB transition metals, including chromium (Cr), molybdenum (Mo), tungsten (W), (b) Group VIIIB transition metals, including iron (Fe), cobalt (Co), nickel (Ni), ruthenium (Ru), rhodium (Rh), palladium (Pd), osmium (Os), iridium (Ir), and platinum (Pt), (c) lanthanide series metals, and (d) actinide series metals and combinations comprising any of these.

8. The method of claim 1, wherein the metal particles are selected from the group consisting of Fe, Ni, Co, and combinations thereof.

9. The method of claim 1, wherein the metal particles are a combination of Co and Ni.

10. The method of claim 1, wherein the metal particles are a combination of Ni and Fe.

11. The method of claim 9, wherein the combination is 50 percent by weight Co and 50 percent by weight Ni.

12. The method of claim 10, wherein the combination is 50 percent by weight Ni and 50 percent by weight Fe.

13. The method of claim 1, wherein the diameter of the metal particles that are deactivated are greater than about 3 nm.

14. The method of claim 1, wherein the diameter of the metal particles upon which single wall carbon nanotubes are formed are up to about 3 nm.

15. The method of claim 1, wherein the diameter of the metal particles upon which single wall carbon nanotubes are formed are about 0.5 nm to about 3 nm.

16. The method of claim 1, wherein the support is selected from the group consisting of alumina, carbon, quartz, silicates, mullite, and aluminosilicates.

17. The method of claim 1, wherein the support is fumed alumina.

18. The method of claim 1, where in the support is flat alumina flakes.

19. The method of claim 1, wherein the support is spherical.

20. The method of claim 1, wherein the support is porous.

21. The method of claim 1, wherein the deactivation of the metal particles occurs by encapsulation of the larger metal particles.

22. The method of claim 1, wherein deactivation is achieved by limiting the concentration of the first carbon containing gas in the reaction zone.

23. The method of claim 1, wherein deactivation is achieved by limiting the concentration of the first carbon containing gas in the reaction zone by controlling the partial pressure of the first carbon containing gas.

24. The method of claim 1, wherein the first carbon containing gas is CO and the partial pressure of the CO is 0.1 Torr to 10 atmospheres.

25. The method of claim 1, wherein the first carbon containing gas is CO and the partial pressure of the CO is 1.2 atmospheres.

26. The method of claim 1, wherein the first carbon containing gas is CO and the temperature is from about 700°

C. to about 1200°

C.

27. The method of claim 1, wherein the first carbon containing gas is CO and the flow rate of that gas is about 500 sccm (standard cubic centimeters per minute) to about 2000 sccm.

28. The method of claim 1, wherein the first carbon containing gas is CO and the flow rate of that gas is about 1200 sccm.

29. The method of claim 1, wherein the first carbon containing gas is ethylene and the partial pressure of the ethylene is about 0.5 Torr.

30. The method of claim 1, wherein the first conditions in the reaction zone are changed to the second conditions when the second carbon-containing gas is supplied to enhance production of said single wall nanotubes.

31. The method of claim 1, wherein the concentration of the second carbon-containing gas in the reaction zone is greater than the concentration of the first carbon-containing gas in the reaction zone utilized for deactivation of the metal particles large enough to primarily produce multiwall carbon nanotubes.

32. The method of claim 1, wherein the partial pressure of the second carbon-containing gas in the reaction zone is greater than the partial pressure of the first carbon-containing gas in the reaction zone utilized for deactivation of the metal particles large enough to primarily produce multiwall carbon nanotubes.

33. The method of claim 1, wherein the temperature in the reaction zone when the second carbon-containing gas is supplied is increased from the temperature when the first carbon-containing gas was supplied.

34. The method of claim 1, wherein the production of single wall carbon nanotubes is from about 50% to about 99% of the carbon on the supported metal particles.

35. The method of claim 1, wherein the production of single wall carbon nanotubes is at least about 90% of the carbon on the supported metal particles.

36. The method of claim 1, wherein the production of single wall carbon nanotubes is at least about 99% of the carbon on the supported metal particles.

37. The method of claim 1, wherein the diameters of the single wall nanotubes ranges from about 0.5 nm to about 3 nm.

38. The method of claim 1, wherein the supported metal particles are prepared in fully active form in advance providing the supported metal particles to the reaction zone.

39. The method of claim 1, wherein the supported metal particles are prepared in precursor form followed by an activation step.

40. The method of claim 1, wherein the supported metal particles are formed in situ.

50. The method of claim 38, wherein the combination is 50 percent by weight Ni and 50 percent by weight Fe.

41. A method of making single wall carbon nanotubes comprising

a. providing a supported metal particle catalyst in a reaction zone;

and

b. contacting the supported metal particle catalyst with a carbon-containing gas in a reaction zone, under first conditions that result in the deactivation of larger metal particles which primarily produce multiwall carbon nanotubes;

c. changing the first conditions to second conditions in the reaction zone to produce single wall carbon nanotubes on smaller particles; and

d. producing a product which is predominantly comprised of single wall carbon nanotubes.

42. The method of claim 41, wherein the carbon-containing gases are selected from the group consisting of CO, a hydrocarbon and combinations thereof.

43. The method of claim 42, wherein the hydrocarbon is ethylene.

44. The method of claim 42, wherein the hydrocarbon is selected from the group consisting of (a) aromatic hydrocarbons, including benzene, toluene, xylene, cumene, ethylbenzene, naphthalene, phenanthrene, anthracene or mixtures thereof, (b) non-aromatic hydrocarbons, including methane, ethane, ethylene, propane, propylene, acetylene or mixtures thereof;

and (c) oxygen-containing hydrocarbons, including formaldehyde, acetaldehyde, acetone, methanol, ethanol or mixtures thereof, and combinations thereof.

45. The method of claim 41, wherein the metal particles are selected from the group consisting of (a) Group VIB transition metals, including chromium (Cr), molybdenum (Mo), tungsten (W), (b) Group VIIIB transition metals, including iron (Fe), cobalt (Co), nickel (Ni), ruthenium (Ru), rhodium (Rh), palladium (Pd), osmium (Os), iridium (Ir), and platinum (Pt), (c) lanthanide series metals, and (d) actinide series metals and combinations comprising any of these.

46. The method of claim 41, wherein the metal particles are selected from the group consisting of Fe, Ni, Co, and combinations thereof.

47. The method of claim 41, wherein the metal particles are a combination of Co and Ni.

48. The method of claim 41, wherein the metal particles are a combination of Ni and Fe.

49. The method of claim 41, wherein the combination is 50 percent by weight Co and 50percent by weight Ni.

51. The method of claim 41, wherein the diameters of the metal particles that are deactivated are greater than about 3 nm.

52. The method of claim 41, wherein the diameters of the metal particles upon which single wall carbon nanotubes are formed are up to about 3 nm.

53. The method of claim 41, wherein the diameters of the metal particles upon which single wall carbon nanotubes are formed are about 0.5 nm to about 3 nm.

54. The method of claim 41, wherein the support is selected from the group consisting of alumina, carbon, quartz, silicates, mullite, and aluminosilicates.

55. The method of claim 41, wherein the support is fumed alumina.

56. The method of claim 41, wherein the support is flat alumina flakes.

57. The method of claim 41, wherein the support is spherical.

58. The method of claim 41, wherein the support is porous.

59. The method of claim 41, wherein the deactivation of the metal particles occurs by encapsulation of the larger metal particles.

60. The method of claim 41, wherein deactivation is achieved by limiting the concentration of the carbon containing gas in the reaction zone by controlling the partial pressure of the carbon containing gas.

61. The method of claim 41, wherein the production of single wall carbon nanotubes is from about 50% to about 99% of the carbon on the supported metal particles.

62. The method of claim 41, wherein the production of single wall carbon nanotubes is at least about 90% of the carbon on the supported metal particles.

63. The method of claim 41, wherein the production of single wall carbon nanotubes is at least about 99% of the carbon on the supported metal particles.

64. The method of claim 41, wherein the diameters of the single wall nanotubes ranges from about 0.5 nm to about 3 nm.

65. The method of claim 41, wherein the supported metal particles are prepared in fully active form in advance of providing the supported metal particles to the reaction zone.

66. The method of claim 41, wherein the supported metal particles are prepared in precursor form followed by an activation step.

67. The method of claim 41, wherein the supported metal particles are formed in situ.

68. A method of making single wall carbon nanotubes comprising:

a. providing metal particles selected from the group consisting of Fe, Ni, Co, and combinations comprising any of these on a support in a reaction zone;

b. supplying CO to the reaction zone, under first conditions such that the metal particles having diameters greater than about 3 nm are deactivated; and

c. supplying a second carbon-containing gas, which can be the same or different than CO, to the reaction zone, under second conditions that are different from the first conditions and wherein single wall carbon nanotubes primarily are formed.

69. The method of claim 68, wherein the metal particles are a combination of Co and Ni.

70. The method of claim 68, wherein the metal particles are a combination of Ni and Fe.

71. The method of claim 69, wherein the combination is 50 percent by weight Co and 50 percent by weight Ni.

72. The method of claim 70, wherein the combination is 50 percent by weight Ni and 50 percent by weight Fe.

73. The method of claim 68, wherein deactivation is achieved by limiting the concentration of the CO in the reaction zone.

74. The method of claim 68, wherein deactivation is achieved by limiting the concentration of the CO in the reaction zone by controlling the partial pressure of the CO.

75. The method of claim 68, wherein the partial pressure of the CO is 0.1 Torr to 10 atmospheres.

76. The method of claim 68, wherein the partial pressure of the CO is 1.2 atmospheres.

77. The method of claim 68, wherein the temperature in the reaction zone is from about 700°

C. to about 1200°

C.

78. The method of claim 68, wherein the flow rate of CO is about 500 sccm (standard cubic centimeters per minute) to about 2000 sccm.

79. The method of claim 68, wherein the flow rate of CO is about 1200 sccm.

80. The method of claim 68, wherein the second carbon containing gas is ethylene.

81. The method of claim 68, wherein the concentration of the second carbon-containing gas in the reaction zone is greater than the concentration of the first carbon-containing gas in the reaction zone utilized for deactivation of the metal particles large enough to primarily produce multiwall carbon nanotubes.

82. The method of claim 68, wherein the partial pressure of the second carbon-containing gas in the reaction zone is greater than the partial pressure of the first carbon-containing gas in the reaction zone utilized for deactivation of the metal particles large enough to primarily produce multiwall carbon nanotubes.

83. The method of claim 68, wherein the temperature in the reaction zone when the second carbon-containing gas is supplied is increased from the temperature when the first carbon-containing gas was supplied.

84. The method of claim 68, wherein the production of single wall carbon nanotubes is from about 50% to about 99% of the carbon on the supported metal particles.

85. The method of claim 68, wherein the production of single wall carbon nanotubes is at least about 90% of the carbon on the supported metal particles.

86. The method of claim 68, wherein the production of single wall carbon nanotubes is at least about 99% of the carbon on the supported metal particles.

101. The method of claim 82, wherein the partial pressure of the second carbon-containing gas in the reaction zone is greater than the partial pressure of the first carbon-containing gas in the reaction zone utilized for deactivation of the metal particles large enough to primarily produce multiwall carbon nanotubes.

87. A method of making single wall carbon nanotubes comprising:

a. providing in a reaction zone metal particles selected from the group consisting of Fe, Ni, Co, and combinations comprising any of these, on a support, selected from the group consisting of alumina, carbon, quartz, silicates, mullite, and aluminosilicates;

b. supplying a first carbon-containing gas, under first conditions such that the metal particles greater than about 3 nm are deactivated by encapsulation;

c. supplying a second carbon-containing gas, which can be the same or different than the first carbon containing gas, to the reaction zone, under second conditions that are different from the first conditions and wherein single wall carbon nanotubes primarily are formed.

88. The method of claim 87, wherein the metal particles are a combination of Co and Ni.

89. The method of claim 87, wherein the metal particles are a combination of Ni and Fe.

90. The method of claim 88, wherein the combination is 50 percent by weight Co and 50 percent by weight Ni.

91. The method of claim 89, wherein the combination is 50 percent by weight Ni and 50 percent by weight Fe.

92. The method of claim 87, wherein deactivation is achieved by limiting the concentration of the first carbon containing gas in the reaction zone.

93. The method of claim 87, wherein deactivation is achieved by limiting the concentration of the first carbon containing gas in the reaction zone by controlling the partial pressure of the first carbon containing gas.

94. The method of claim 87, wherein the first carbon containing gas is CO and the partial pressure of the CO is 0.1 Torr to 10 atmospheres.

95. The method of claim 87, wherein the first carbon containing gas is CO and the partial pressure of the CO is 1.2 atmospheres.

96. The method of claim 87, wherein the first carbon containing gas is CO and the temperature is from about 700°

C. to about 1200°

C.

97. The method of claim 87, wherein the first carbon containing gas is CO and the flow rate of that gas is about 500 sccm (standard cubic centimeters per minute) to about 2000 sccm.

98. The method of claim 87, wherein the first carbon containing gas is CO and the flow rate of that gas is about 1200 sccm.

99. The method of claim 87, wherein the first carbon containing gas is ethylene and the partial pressure of the ethylene is about 0.5 Torr.

100. The method of claim 87, wherein the concentration of the second carbon-containing gas in the reaction zone is greater than the concentration of the first carbon-containing gas in the reaction zone utilized for deactivation of the metal particles large enough to primarily produce multiwall carbon nanotubes.

102. The method of claim 87, wherein the temperature in the reaction zone when the second carbon-containing gas is supplied is increased from the temperature when the first carbon-containing gas was supplied.

103. The method of claim 87, wherein the production of single wall carbon nanotubes is from about 50% to about 99% of the carbon on the supported metal particles.

104. The method of claim 87, wherein the production of single wall carbon nanotubes is at least about 90% of the carbon on the supported metal particles.

105. The method of claim 87, wherein the production of single wall carbon nanotubes is at least about 99% of the carbon on the supported metal particles.
