Abstract

The present invention relates to an improved isolated core or insulated conductor with a low dielectric constant and reduced materials costs. Apparatuses and methods of manufacturing the improved isolated core or insulated conductor are also disclosed. Twisted wire pairs having first and second wires, each of the first and second wires including a conductor and polymeric insulator surrounding the conductor are also disclosed. The polymeric insulators have channels that run along the length of the conductor. The conductors have exterior surfaces exposed to gas within the channels.

Claims

1. A twisted wire pair comprising:

a first wire and a second wire, the first and second wires being twisted about one another;

the first wire including a first conductor and a first polymeric insulator surrounding the first conductor, the first polymeric insulator defining a plurality of first insulator channels having lengths that run along the length of the first conductor, the first conductor having an exterior surface that is exposed to gas within the first insulator channels; and

the second wire including a second conductor and a second polymeric insulator surrounding the second conductor, the second polymeric insulator defining a plurality of second insulator channels having lengths that run along the length of the second conductor, the second conductor having an exterior surface that is exposed to gas within the second insulator channels.

2. The twisted wire pair of claim 1, wherein the first and second polymeric insulators include a polyolefin material.

3. The twisted wire pair of claim 1, wherein the first and second polymeric insulators includes a fluoropolymer material.

4. The twisted wire pair of claim 1, wherein the first and second polymeric insulators are each less than about 0.01 inches thick.

5. The twisted wire pair of claim 1, wherein the twisted wire pair passes National Fire Prevention Association test 255.

6. The twisted wire pair of claim 1, wherein the twisted wire pair passes National Fire Prevention Association test 259.

7. The twisted wire pair of claim 1, wherein the twisted wire pair passes National Fire Prevention Association test 262.

8. The twisted wire pair of claim 1, wherein an overall dielectric constant of each of the first and second wires is less than about 2.

9. The twisted wire pair of claim 1, wherein the first and second polymeric insulators are configured such that substantially no water invades the first and second insulator channels when the first and second polymeric insulators are submerged in water heated to 90 degrees C. for 30 days.

10. The twisted wire pair of claim 1, wherein inner sides of the first insulator channels are bounded by the exterior surface of the first conductor, and wherein inner sides of the second insulator channels are bounded by the exterior surface of the second conductor.

11. The twisted wire pair of claim 1, wherein the gas within the first and second insulator channels includes air.

12. A twisted wire pair according to claim 1, wherein the insulated conductor has a diameter of less than about 0.042 inches.

13. A twisted wire pair according to claim 1, wherein the first polymeric insulator includes at least six of the first insulator channels and the second polymeric insulator includes at least six of the second insulator channels.

14. A twisted wire pair comprising:

a first wire and a second wire, the first and second wires being twisted about one another;

the first wire including a first conductor and a first polymeric insulator surrounding the first conductor, the first polymeric insulator defining an interior passage that extends along a length of the first polymeric insulator, the interior passage including a central region and a peripheral region, the first conductor being positioned within the central region, the peripheral region of the interior passage including a plurality of channels that are circumferentially spaced relative to one another about the central region of the interior passage, the first conductor having an exterior surface exposed to gas within the channels of the first polymeric insulator; and

the second wire including a second conductor and a second polymeric insulator surrounding the second conductor, the second polymeric insulator defining an interior passage that extends along a length of the second polymeric insulator, the interior passage including a central region and a peripheral region, the second conductor being positioned within the central region, the peripheral region of the interior passage including a plurality of channels that are circumferentially spaced relative to one another about the central region of the interior passage, the second conductor having an exterior surface exposed to gas within the channels of the second polymeric insulator.

15. The twisted wire pair of claim 14, wherein the first and second polymeric insulators include a polyolefin material.

16. The twisted wire pair of claim 14, wherein the first and second polymeric insulators includes a fluoropolymer material.

17. The twisted wire pair of claim 14, wherein the first and second polymeric insulators are each less than about 0.01 inches thick.

18. The twisted wire pair of claim 14, wherein the twisted wire pair passes National Fire Prevention Association test 255.

19. The twisted wire pair of claim 14, wherein the twisted wire pair passes National Fire Prevention Association test 259.

20. The twisted wire pair of claim 14, wherein the twisted wire pair passes National Fire Prevention Association test 262.

21. The twisted wire pair of claim 14, wherein an overall dielectric constant of each of the first and second wires is less than about 2.

22. The twisted wire pair of claim 14, wherein the first and second polymeric insulators are configured such that substantially no water invades the first and second insulator channels when the first and second polymeric insulators are submerged in water heated to 90 degrees C. for 30 days.

23. A twisted wire pair according to claim 14, wherein the insulated conductor has a diameter of less than about 0.042 inches.

24. A twisted wire pair according to claim 14, wherein the first polymeric insulator includes at least six of the channels and the second polymeric insulator includes at least six of the channels.

25. A telecommunications cable comprising:

a first wire and a second wire, the first and second wires being twisted about one another; and

the first and second wires each including;

a conductor; and

polymeric insulation surrounding the conductor, the polymeric insulation defining a plurality of interior air channels having lengths that run generally along a length of the conductor, the interior air channels being circumferentially spaced relative to one another about the conductor, the interior air channels having transverse cross-sections that are not fully enclosed by the polymeric insulation, and the conductor including an exterior surface that is exposed to air within the interior air channels.

26. The telecommunications cable of claim 25, wherein the polymeric insulation includes a fluoropolymer material.

27. A telecommunications cable according to claim 25, wherein the insulated conductor has a diameter of less than about 0.042 inches.

28. A telecommunications cable according to claim 25, wherein the polymeric insulation is less than about 0.01 inches thick.

29. A telecommunications cable according to claim 25, wherein the polymeric insulation of the first wire includes at least six of the air channels and the polymeric insulation of the second wire includes at least six of the air channels.

30. A telecommunications cable comprising:

a first wire and a second wire, the first and second wires being twisted about one another; and

the first and second wires each including;

a conductor extending along a longitudinal axis; and

polymeric insulation surrounding the conductor, the polymeric insulation defining a plurality of channels that extend generally along the longitudinal axis, the channels being circumferentially spaced relative to one another about the conductor, the channels containing gas, and the conductor including an exterior surface that bounds inner sides of the channels such that the gas within the channels is exposed to the exterior surface of the conductor.

31. The telecommunications cable of claim 30, wherein the polymeric insulation includes a fluoropolymer material.

32. A telecommunications cable according to claim 30, wherein the insulated conductor has a diameter of less than about 0.042 inches.

33. A telecommunications cable according to claim 30, wherein the polymeric insulation is less than about 0.01 inches thick.

34. A telecommunications cable according to claim 30, wherein the polymeric insulation of the first wire includes at least six of the channels and the polymeric insulation of the second wire includes at least six of the channels.

35. A telecommunications cable according to claim 30, wherein a shape of at least one of the channels is selected from the group consisting of rectangular, trapezoidal and arched.

36. A telecommunications cable according to claim 30, wherein the cable includes an outer jacket surrounding the first and second wires twisted about one another, the outer jacket including channels.

37. A telecommunications cable according to claim 30, wherein the polymeric insulation is extruded through the use of an extrusion tip that includes a bore and a number of radially arranged grooves that extend along a longitudinal axis of the extrusion tip, wherein, during the extrusion process, the conductor is fed through the bore and the grooves create legs defined between the channels of the polymeric insulation.

38. A telecommunications cable according to claim 30, wherein the cable includes first and second twisted pairs, each comprising the first and second wires, a cross sectional area of the channels in the polymeric insulation of the first twisted pair being different than a cross sectional area of the channels in the polymeric insulation of the second twisted pair.

39. A telecommunications cable according to claim 30, wherein the polymeric insulation defines the channels exposed to the conductor and also defines closed channels that are not exposed to the conductor.
