Abstract

The present invention is directed to an electrical wiring device that includes a plurality of line terminals, a plurality of load terminals, and a plurality of receptacle load terminals. A circuit interrupter is coupled to the plurality of line terminals, the plurality of load terminals and the plurality of receptacle load terminals. The circuit interrupter includes a latch mechanism configured to electrically couple the plurality of line terminals to the plurality of load terminals and the plurality of receptacle load terminals in a reset state and decouple at least one of the plurality of line terminals from at least one of the plurality of load terminals and at least one of the plurality of receptacle load terminals from each other in a tripped state. A reset assembly is coupled to the latch mechanism. The reset assembly includes a substantially non-metallic reset button assembly configured to engage the latch mechanism to thereby drive the circuit interrupter from the tripped state into the reset state.

Claims

1. An electrical wiring device comprising

a plurality of line terminals;

a plurality of load terminals;

a plurality of receptacle load terminals;

a circuit interrupter coupled to the plurality of line terminals, the plurality of load terminals and the plurality of receptacle load terminals, the circuit interrupter including a latch mechanism configured to electrically couple the plurality of line terminals to the plurality of load terminals and the plurality of receptacle load terminals in a reset state and decouple at least one line terminal of the plurality of line terminals, at least one load terminal of the plurality of load terminals, and at least one receptacle load terminal of the plurality of receptacle load terminals in a tripped state such that there is no electrical continuity between any of the at least one line terminal, the at least one load terminal and the at least one receptacle load terminal; and

a reset assembly coupled to the latch mechanism, the reset assembly including a reset button assembly configured to engage the latch mechanism to thereby close a line contact coupled to the at least one line terminal, a load contact coupled to the at least one load terminal and a receptacle load contact coupled to the at least one receptacle load terminal to thereby drive the circuit interrupter from the tripped state into the reset state by applying one make force (M) to one of either the line contact, the load contact or the receptacle load contact such that the line contact, the load contact and the receptacle load contact are closed and in the reset state.

The device of claim 1, wherein the reset button assembly includes a substantially non-metallic reset button assembly including a substantially non-metallic user accessible reset button coupled to a substantially non-metallic reset pin member, the substantially non-metallic pin member including an escapement structure configured to engage the latch mechanism in the tripped state and disengage the latch mechanism is the tripped state.

3. The device of claim 2, wherein the substantially non-metallic reset pin member and the substantially non-metallic user accessible reset button are an integrally molded unit.

4. The device of claim 3, wherein the integrally molded unit is comprised of a resinous plastic material.

5. The device of claim 3, wherein the integrally molded unit is comprised of a nylon material, polycarbonate material, or a composite material comprising plastic and a filler material.

6. The device of claim 5, wherein the filler material is selected from a group that includes glass, mineral reinforced nylon filler, perfluoropolyether (PFPE), polytetrafluoroethylene (PTFE), silicone, molybdenum disulfide, graphite, aramid fiber, carbon fiber, or metal.

The device of claim 2, wherein the substantially non-metallic reset button assembly further comprises a spring element coupled to the user accessible reset button and the reset pin, the reset pin being configured to engage the latch in response to an actuation of the user accessible reset button, and wherein the spring element is configured to drive the circuit interrupter into the reset state.

The device of claim 7, wherein the circuit interrupter further comprises a hot contact structure including a hot line contact, a hot load contact, and a hot receptacle contact, and a neutral contact structure including a neutral line contact, a neutral load contact, and a neutral receptacle contact, the spring element being configured to apply one make force (M) to at least one of the hot contact structure and the neutral contact structure to effect the reset state.

9. The device of claim 8, wherein at least one of the load terminal and receptacle load terminal remain electrically connected when the circuit interrupter is in the tripped state.

10. The device of claim 8, wherein both the hot contact structure and the neutral contact structure are electrically disconnected when the circuit interrupter is in the tripped state.

11. The device of claim 8, wherein the make force (M) is substantially within the range between 100 g-150 g.

The device of claim 1, further comprising a spring element coupled to the circuit interrupter, the spring element being configured to apply a predetermined force to the circuit interrupter when the reset assembly disengages the latch mechanism, the circuit interrupter being driven from the reset state to the tripped state.

13. The device of claim 12, further comprising a weld breaker coupled to the circuit interrupter, the weld breaker being configured to apply a supplemental force to the circuit interrupter when the circuit interrupter is being driven from the reset state to the tripped state.

14. The device of claim 12, wherein the spring element includes at least one cantilever beam and/or a coil spring.

15. The device of claim 12, wherein the predetermined force includes at least two (2) break forces.

16. The device of claim 15, wherein each break force (B) is substantially within the range between 50 g-100 g.

17. The device of claim 1, further comprising:

a fault detection circuit coupled to the plurality of line terminals and/or the plurality of load terminals, the fault detection circuit being configured to detect a fault condition and generate a fault detection signal in response thereto; and

an actuator configured to drive the latch mechanism in response to the fault detection signal, the circuit interrupter being driven from the reset state into the tripped state.

18. The device of claim 17, wherein the actuator includes an electronic switch device coupled to a solenoid.

19. The device of claim 17, wherein the fault condition includes a ground fault, a grounded neutral fault, an arc fault, an internal device fault, and/or a simulated fault condition.

20. The device of claim 2, wherein the non-metallic reset button assembly is comprised of a nylon material, polycarbonate material, or a composite material comprising plastic and a filler material.

21. The device of claim 20, wherein the filler material is selected from a group that includes glass, mineral reinforced nylon filler, perfluoropolyether (PFPE), polytetrafluoroethylene (PTFE), silicone, molybdenum disulfide, graphite, aramid fiber, carbon fiber, or metal.

22. The device of claim 1, wherein the circuit interrupter further comprises:

a hot contact structure including a hot line contact, a hot load contact, and a hot receptacle contact, the reset assembly being configured to drive the hot contact structure from the tripped state into the reset state by applying one make force (M); and

a neutral contact structure including a neutral line contact, a neutral load contact, and a neutral receptacle contact, the reset assembly being configured to drive the neutral contact structure from the tripped state into the reset state by applying one make force (M).

23. The device of claim 22, wherein one of the hot line contact, the hot load contact, and the hot receptacle contact includes a fixed hot contact, and one of the neutral line contact, the neutral load contact, and the neutral receptacle contact includes a fixed neutral contact.

24. The device of claim 22, wherein at least two break forces (B) are applied to each of the hot contact structure and the neutral contact structure to drive the circuit interrupter from the reset position to the tripped position.

25. The device of claim 24, wherein the hot contact structure and the neutral contact structure are sandwiched cantilever structures.

26. An electrical wiring device comprising

a hot line conductor and a hot load conductor;

a neutral line conductor and a neutral load conductor;

a hot receptacle load conductor and a neutral receptacle load conductor;

a circuit interrupter including a hot contact structure having a hot line contact coupled to the hot line conductor, a hot load contact coupled to the hot load conductor, and a hot receptacle contact coupled to the hot receptacle load conductor, the hot contact structure being closed when the hot line contact, the hot load contact and the hot receptacle contact are coupled and electrically continuous, the hot contact structure being open when the hot line contact, the hot load contact and the hot receptacle contact are completely decoupled and electrically discontinuous, the circuit interrupter also including a neutral contact structure having a neutral line contact coupled to the neutral line conductor, a neutral load contact coupled to the neutral load conductor, and a neutral receptacle contact coupled to the neutral receptacle load conductor, the neutral contact structure being closed when the neutral line contact, the neutral load contact and the neutral receptacle contact are coupled and electrically continuous, the neutral contact structure being open when the neutral line contact, the neutral load contact and the neutral receptacle contact are completely decoupled and electrically discontinuous, each of the hot contact structure and the neutral contact structure being opened in a tripped state in response to at least two (2) break forces, one break force being the force required to open a pair of contacts;

a latch mechanism configured to apply one (1) make force to close each of the hot contact structure and the neutral contact structure to drive the circuit interrupter from the tripped state to the reset state, the one make force being applied to one of either the hot line contact, the hot load contact or the hot receptacle load contact such that the hot line contact, the hot load contact and the hot receptacle load contact are closed such that the hot contact structure is in the reset state, the one make force also being applied to one of either the neutral line contact, the neutral load contact or the neutral receptacle load contact such that the neutral line contact, the neutral load contact and the neutral receptacle load contact are closed such that the neutral contact structure is in the reset state; and

a reset assembly coupled to the latch mechanism, the reset assembly engaging the latch mechanism to drive the circuit interrupter from the tripped state into the reset state.

The device of claim 26, wherein the reset assembly includes a substantially non-metallic user accessible reset button coupled to a substantially non-metallic reset pin member, the substantially non-metallic pin member including an escapement structure configured to engage the latch mechanism in the tripped state and disengage the latch mechanism is the tripped state.

28. The device of claim 27, wherein the substantially non-metallic reset pin member and the substantially non-metallic user accessible reset button are an integrally molded unit.

29. The device of claim 28, wherein the integrally molded unit is comprised of a resinous plastic material.

30. The device of claim 28, wherein the integrally molded unit is comprised of a nylon material, polycarbonate material, or a composite material comprising plastic and a filler material.

31. The device of claim 30, wherein the filler material is selected from a group that includes glass, mineral reinforced nylon filler, perfluoropolyether (PFPE), polytetrafluoroethylene (PTFE), silicone, molybdenum disulfide, graphite, aramid fiber, carbon fiber, or metal.

32. The device of claim 27, wherein the non-metallic reset button assembly further comprises a spring element coupled to the user accessible reset button and the reset pin, the reset pin being configured to engage the latch in response to an actuation of the user accessible reset button, and wherein the spring element is configured to drive the circuit interrupter into the reset state.

33. The device of claim 26, further comprising:

a fault detection circuit coupled to the line conductors and/or the load conductors, the fault detection circuit being configured to detect a fault condition and generate a fault detection signal in response thereto; and

an actuator coupled configured to drive the latch mechanism in response to the fault detection signal, the circuit interrupter being driven from the reset state into the tripped state.

34. The device of claim 33, wherein the actuator includes an electronic switch device coupled to a solenoid.

35. The device of claim 33, wherein the fault condition includes a ground fault, a grounded neutral fault, an arc fault, an internal device fault, and/or a simulated fault condition.

36. The device of claim 26, wherein the hot contact structure and the neutral contact structure are sandwiched cantilever structures.

37. The device of claim 26, wherein the make force (M) is substantially within the range between 100 g-150 g.

38. The device of claim 26, wherein the break force (B) is substantially within the range between 50 g-100 g.
