Abstract

A water heater has a modular control system. The water heater comprises a tank, a heating element, a first controller, and a second controller. The heating element is coupled to the tank. The first controller is mounted on the tank and has a first communication port. The second controller has a second communication port communicatively coupled to the first communication port of the first controller. The first controller is configured to control the heating element in accordance with a first algorithm in an absence of the second controller, and the second controller is configured to control the heating element in accordance with a second algorithm.

Claims

1. A water heater having a modular control system, comprising:

a tank;

a heating element coupled to the tank;

a first controller mounted on the tank, the first controller including a first base, first control logic, and a first communication port for coupling the first controller to another controller, wherein the first communication port and the first control logic are mounted on the first base, the first control logic configured to

determine whether the first communication port is conductively coupled to another controller, and

control the heating element using at least one first set point in accordance with a first algorithm if the first communication port is not conductively coupled to another controller; and

a second controller mounted on the tank, the second controller including a second base, a second control logic, and a second communication port that is selectively connectable to the first communication port of the first controller, wherein the second communication port and the second control logic are mounted on the second base, the second control logic configured to

control the heating element in accordance with a second algorithm, and

automatically determine at least one second set point for controlling the heating element according to the second algorithm,

wherein the first controller is further configured to allow the second controller to control the heating element when the second controller is conductively coupled to the first communication port, wherein the first controller is unable to control the heating element in accordance with the second algorithm in an absence of the second controller, wherein the heating element is connected to the first controller, and wherein the second controller operates the heating element through the first controller.

2. The water heater of claim 1, wherein the second controller is mounted on the first controller.

The water heater of claim 1, wherein the first controller includes a first user output device and the second controller includes a second user output device, wherein the first user output device and the second user output device provide information in a visual or auditory format perceptible to a user.

4. The water heater of claim 3, wherein the second user output device is configured to convey textual information, and wherein the first user output device is configured to convey non-textual information.

The water heater of claim 1, wherein the first controller has a first user output device mounted on the first base, and wherein the second controller has a second user output device mounted on the second base, wherein the first user output device and the second user output device provide information in a visual or auditory format perceptible to a user.

The water heater of claim 1, wherein the second controller is configured to automatically track usage of the heating element to determine a usage history of the heating element, wherein the second algorithm controls the heating element based on a temperature threshold automatically determined by the second control logic based on the usage history.

7. The water heater of claim 1, wherein the first controller includes a first housing, the first control logic includes a first processor, and the first processor is housed within the first housing,

and wherein the second controller includes a second housing and a user interface mounted on the second housing, the second control logic includes a second processor, and the second processor is housed within the second housing.

The water heater of claim 1, wherein the first control logic is configured to control the heating element according to the first algorithm based on a user-specified set point if the second controller is not coupled to the first controller, and wherein the second control logic is configured to track a usage history of the water heater and to automatically select the set point for controlling the heating element according to the second algorithm based on the usage history.

13. The water heater of claim 12, wherein the second control logic configured to track the usage history while the first controller is controlling the heating element based on the user-specified set point according to the first algorithm.

14. The water heater of claim 13, wherein the second controller is configured to disable the first controller from controlling the heating element according to the first algorithm after the second control logic has selected the set point for controlling the heating element according to the second algorithm.

16. The water heater of claim 7, wherein the second housing of the second controller is mounted on the first housing of the first controller.

8. A method for providing modular control of water heaters, comprising the steps of:

providing a water heater, the water heater having a water tank, a heating element, and a first controller mounted on the tank, wherein the heating element is connected to the first controller;

determining whether a communication port of the first controller is conductively coupled to another controller;

if, according to the determining step, the first controller is not conductively coupled to another controller, controlling the heating element via the first controller in accordance with a first algorithm; and

upgrading control of the water heater via a second controller that provides functions not enabled by the first controller, wherein the upgrading step comprises the steps of;

providing the second controller on the water heater;

coupling the second controller to the first controller via the communication port; and

via the second controller,

disabling the first controller from controlling the heating element in accordance with the first algorithm,

automatically determining a set point for controlling the heating element according to a second algorithm, and

controlling the heating element according to the second algorithm through the first controller.

9. The method of claim 8, wherein the coupling step comprises the step of detachably coupling the communication port of the first controller with a communication port of the second controller.

10. The method of claim 8, further comprising the steps of:

detecting occurrences of an event in the water heater;

conveying information about the event via a user output device of the first controller in response to the detected occurrences prior to the upgrading step; and

conveying information about the event via a user output device of the second controller in response to the detected occurrences after the interfacing step.

11. The method of claim 8, wherein the mounting step comprises the step of mounting the second controller on the first controller.

15. The method of claim 8, wherein the step of controlling the heating element via the first controller in accordance with the first algorithm comprises the steps of:

receiving a user input indicative of a first set point for the water heater; and

controlling the heating element based on the first set point,

wherein the step of controlling the heating element via the second controller in accordance with the second algorithm comprises the steps of;

monitoring a usage history of the heating element;

automatically establishing a second set point based on the monitoring step; and

controlling the heating element based on the second set point.
