1. A method of making a balloon catheter, comprising:

  • a) assembling a catheter shaft having a proximal tubular member, an outer tubular member formed of a first polymeric material distal to the proximal tubular member, a multilayered sleeve within the outer tubular member, and an inner tubular member which is within the outer tubular member and which has a proximal end portion extending out from the outer tubular member so that the proximal end portion of the inner tubular member has an outer surface extending along an outer surface of a portion of the outer tubular member, the multilayered sleeve having an outer layer formed of a second polymeric material and an inner layer formed of a third polymeric material, the second polymeric material having a melting temperature or glass transition temperature significantly lower than a melting temperature or glass transition temperature of the first polymeric material and the third polymeric material;

    b) heating and thermally fusing the inner tubular member to the outer tubular member at a heat sealing temperature which is sufficiently greater than the melting temperature or glass transition temperature of the second polymeric material so that the second polymeric material melts and/or flows to form filler around the inflation lumen, and which is sufficiently low so that the multilayered sleeve inner layer and the outer tubular member retain wall integrity around the inflation lumen; and

    c) bonding a balloon to a distal end section of the shaft so that the balloon has an interior in fluid communication with a lumen in the outer tubular member.
