Abstract

Methods and compositions are disclosed that comprise cement kiln dust having a mean particle size that has been altered. An embodiment discloses a method of preparing cement kiln dust comprising: providing cement kiln dust having an original particle size; and altering the mean particle size of the cement kiln dust from the original size by grinding, separating, or a combination thereof. Another embodiment discloses a well treatment fluid comprising: cement kiln dust having a mean particle size that has been altered from its original size by grinding, separating, or a combination thereof; and water.

Claims

1. A method of preparing a treatment fluid comprising:

grinding cement kiln dust to have a mean particle size that has been reduced by at least 5% from its original size;

wherein the mean particle size of the ground cement kiln dust is in a range of from about 1 micron to about 350 microns; and

preparing the treatment fluid by combining components comprising the ground cement kiln dust and water;

wherein the ground cement kiln dust is present in the treatment fluid in an amount in a range of from about 50% to 100% by weight of a total amount of cementitious components in the treatment fluid.

2. The method of claim 1 wherein the ground cement kiln dust comprises a ground cement kiln dust that has been ground separately from any other cementitious components.

3. The method of claim 1 wherein the mean particle size of the ground cement kiln dust is less than about 15 microns.

4. The method of claim 1 wherein the mean particle size of the ground cement kiln dust is in a range of from about 5% to about 95% of its unground size.

5. The method of claim 1 wherein the treatment fluid comprises a fluid selected from the group consisting of a drilling fluid, a completion fluid, a spacer fluid, a stimulation fluid, a well clean up fluid, and any combination thereof.

6. The method of claim 1 wherein the treatment fluid is a settable composition.

7. The method of claim 6 wherein the mean particle size of the ground cement kiln dust is sufficient to provide an increase in 24-hour compressive strength for the settable composition of at least about 5% as measured using an Ultrasonic Cement Analyzer while maintained at 140°

F. and 3,000 psi.

8. The method of claim 6 wherein the mean particle size of the ground cement kiln dust is sufficient to provide an increase in 24-hour compressive strength for the settable composition of at least about 50% as measured using an Ultrasonic Cement Analyzer while maintained at 140°

F. and 3,000 psi.

9. The method of claim 6 wherein the ground cement kiln dust is present in the settable composition in an amount of about 100% by weight of a total amount of cementitious components in the settable composition.

10. The method of claim 6 wherein the ground cement kiln dust is present in the settable composition in an amount in a range of from about 80% to about 100% by weight of a total amount of cementitious components in the settable composition.

11. The method of claim 6 wherein the ground cement kiln dust was prepared by a process comprising intergrinding the cement kiln dust with an additional additive to a mean particle size in a range of from about 1 micron to about 350 microns.

12. The method of claim 11 wherein the additional additive comprises an additive selected from the group consisting of hydraulic cement, fly ash, slag, shale, zeolite, metakaolin, pumice, perlite, lime, lime kiln dust, silica, rice-hull ash, micro-fine cement, and any combination thereof.

13. The method of claim 6 wherein the water is present in an amount sufficient to form a pumpable slurry.

The method of claim 6 wherein the settable composition further comprises an additive selected from the group consisting of a set retarding additive, a strength-retrogression additive, a set accelerator, a weighting agent, a lightweight additive, a gas-generating additive, a mechanical-property-enhancing additive, a lost-circulation material, a filtration-control additive, a dispersant, a fluid-loss-control additive, a defoaming agent, a foaming agent, an oil-swellable particle, a water-swellable particle, a thixotropic additive, and any combination thereof.

The method of claim 6 wherein the settable composition further comprises an additive selected from the group consisting of hydraulic cement, fly ash, slag, shale, zeolite, metakaolin, pumice, perlite, lime, lime kiln dust, silica, rice-hull ash, micro-fine cement, a salt, a fiber, a hydratable clay, a microsphere, an elastomer, an elastomeric particle, a resin, a latex, and any combination thereof.

16. The method of claim 1, wherein the treatment fluid has a density in a range of greater than 13 pounds per gallon to about 16 pounds per gallon.

17. The method of claim 1, wherein the treatment fluid is foamed such that the treatment fluid has a density in a range of about 8 pounds per gallon to about 13 pounds per gallon.

18. A method of preparing a settable composition comprising:

grinding cement kiln dust, to have a mean particle size that has been reduced by at least 5% from its original size to provide an increase in compressive strength of the settable composition;

wherein the mean particle size of the ground cement kiln dust is in a range of from about 1 micron to about 15 microns;

preparing the settable composition by combining components comprising the ground cement kiln dust and water;

wherein the ground cement kiln dust is present in the settable composition in an amount in a range of from about 50% to 100% by weight of a total amount of cementitious components in the settable composition.

19. The method of claim 18 wherein the ground cement kiln dust comprises ground cement kiln dust that has been ground separately from any other cementitious components.

20. The method of claim 18 wherein the mean particle size of the ground cement kiln dust is in a range of from about 5% to about 95% of its original size.

21. A method of preparing a settable composition comprising:

grinding cement kiln dust to have a mean particle size that has been reduced by at least 5% from its original size to provide an increase in 24-hour compressive strength for the settable composition of at least about 5% as measured using an Ultrasonic Cement Analyzer while maintained at 140°

F. and 3,000 psi;

wherein the mean particle size of the ground cement kiln dust is in a range of from about 1 micron to about 350 microns;

preparing the settable composition by combining components comprising the ground cement kiln dust, water, and an additive;

wherein the ground cement kiln dust is present in the settable composition in an amount in a range of from about 50% to 100% by weight of a total amount of cementitious components in the settable composition; and

wherein the additive is selected from the group consisting of a set retarding additive, a strength-retrogression additive, a set accelerator, a weighting agent, a lightweight additive, a gas-generating additive, a mechanical-property-enhancing additive, a lost-circulation material, a filtration-control additive, a dispersant, a fluid-loss-control additive, a defoaming agent, a foaming agent, an oil-swellable particle, a water-swellable particle, a thixotropic additive, and any combination thereof.

22. The method of claim 21 wherein the ground cement kiln dust has a mean particle size of less than about 15 microns.

23. The method of claim 21 wherein the mean particle size of the ground cement kiln dust is in a range of from about 5% to about 95% of its original size.

24. The methods of claim 21 wherein the mean particle size of the ground cement kiln dust is sufficient to provide an increase in 24-hour compressive strength for the settable composition of at least about 20% as measured using an Ultrasonic Cement Analyzer while maintained at 140°

F. and 3,000 psi.

25. The method of claim 21 wherein the mean particle size of the ground cement kiln dust is sufficient to provide an increase in 24-hour compressive strength for the settable composition of at least about 60% as measured using an Ultrasonic Cement Analyzer while maintained at 140°

F. and 3,000 psi.

26. The method of claim 21 wherein the mean particle size of the ground cement kiln dust is sufficient to provide an increase in 24-hour compressive strength for the settable composition of at least about 100% as measured using an Ultrasonic Cement Analyzer while maintained at 140°

F. and 3,000 psi.

27. The method of claim 21 wherein the ground cement kiln dust is present in the settable composition in an amount in a range of from about 80% to 100% by weight of a total amount of cementitious components present in the settable composition.

28. The method of claim 21 wherein the ground cement kiln dust was prepared by a process comprising intergrinding cement kiln dust with an additional additive.

29. The method of claim 28 wherein the additive comprises an additive selected from the group consisting of hydraulic cement, fly ash, slag, shale, zeolite, metakaolin, pumice, perlite, lime, lime kiln dust, silica, rice-hull ash, micro-fine cement, and any combination thereof.

30. The method of claim 21 wherein water is present in the settable composition in an amount sufficient to form a pumpable slurry.

31. The method of claim 21, wherein the settable composition has a density in a range of greater than 13 pounds per gallon to about 16 pounds per gallon.

32. The method of claim 21, wherein the settable composition is foamed such that the settable composition has a density in a range of about 8 pounds per gallon to about 13 pounds per gallon.

33. A method of preparing a settable composition comprising:

grinding cement kiln dust to have a mean particle size that has been reduced by at least 5% from its original size, wherein the mean particle size of the ground cement kiln dust is in a range of from about 1 micron to about 350 microns;

preparing the settable composition by combining components comprising the ground cement kiln dust and the water;

wherein the ground cement kiln dust is present in an amount of about 50% to 100% by weight of cementitious components present in the settable composition; and

wherein the settable composition has a density in a range of greater than 13 pounds per gallon to about 16 pounds per gallon.

34. The method of claim 33 wherein the ground cement kiln dust has a mean particle size of less than about 15 microns.

35. The method of claim 33 wherein the ground cement kiln dust has a mean particle size in a range of from about 5% to about 95% of its unground particle size.

36. The method of claim 33 wherein the ground cement kiln dust is present in the settable composition in an amount in a range of from about 80% to about 100% by weight of cementitious components in the settable composition.

37. The method of claim 33 wherein the ground cement kiln dust is present in the settable composition in an amount of 100% by weight of cementitious components in the settable composition.

38. The method of claim 33 wherein the ground cement kiln dust was prepared by a process comprising intergrinding cement kiln dust with an additional additive.

39. The method of claim 38 wherein the additional additive comprises an additive selected from the group consisting of hydraulic cement, fly ash, slag, shale, zeolite, metakaolin, pumice, perlite, lime, lime kiln dust, silica, rice-hull ash, micro-fine cement, and any combination thereof.

40. The method of claim 33 wherein the water is present in the settable composition in an amount sufficient to form a pumpable slurry.

41. A method of preparing a treatment fluid comprising:

grinding a partially calcined kiln feed comprising SiO2, Al2O3, Fe2O3, CaO, MgO, SO3, Na2O, and K2O to have a mean particle size that has been reduced by at least 5% from its original size;

wherein the mean particle size of the ground and/or separated cement kiln dust is in a range of from about 1 micron to about 350 microns;

preparing the treatment fluid by combining components comprising the ground partially calcined kiln feed and water;

wherein the partially calcined kiln feed is present in an amount of about 50% to 100% by weight of cementitious components present in the treatment fluid; and

wherein the treatment fluid is foamed such that the treatment fluid has a density in a range of about 8 pounds per gallon to about 13 pounds per gallon.

42. The method of claim 41, wherein the partially calcined kiln feed comprises cement kiln dust.

43. The method of claim 42 wherein the partially calcined kiln feed comprises a ground partially calcined kiln feed that has been ground separately from any other cementitious components.

44. The method of claim 42 wherein the mean particle size of the ground cement kiln dust is less than about 15 microns.

45. The method of claim 42 wherein the mean particle size of the ground cement kiln dust is in a range of from about 5% to about 95% of its unground size.
