Abstract

Methods of fly-cutting a workpiece are disclosed, and in methods in which the position of a fly-cutting head or its associated cutting element is known as a function of time. Also disclosed are methods of forming features, such as grooves or groove segments, in a workpiece such as a cylindrical roll. The features may be provided according to one or more disclosed patterns. Articles made using tools machined in the manner described are also provided, such as polymeric film or sheeting that exhibit certain beneficial properties.

Claims

1. A polymeric article having facets formed by a microreplication tool, wherein the microreplication tool includes a cylindrical workpiece having adjacent longitudinally-extending facets and grooves in a cylindrical workpiece, wherein forming the adjacent longitudinally-extending facets and grooves in the cylindrical workpiece comprises the steps of:

(a) forming, beginning near a first end of the workpiece, an initial portion of each groove; and

(b) forming subsequent portions of each groove during successive revolutions of the workpiece, the subsequent portions being substantially aligned with the initial portion of each groove, the subsequent portions being formed progressively closer to a second end of the workpiece,

wherein the facets formed by the microreplication tool in the polymeric article correspond to the adjacent longitudinally-extending grooves in the cylindrical workpiece,

wherein the facets formed in the polymeric article define lengths in a longitudinal dimension and widths in a lateral dimension that is perpendicular to the longitudinal dimension, wherein, for each of the facets formed in the polymeric article, a length of the facet is greater than a width of the facet,

wherein the initial portions of the grooves formed near the first end of the workpiece are all relatively sharper than all the subsequent portions of each of the grooves formed closer to the second end of the workpiece,

wherein the polymeric article includes the facets and grooves formed by the microreplication tool such that each portion of each of the grooves on a first side of the polymeric article are all relatively sharper than each portion of all the grooves positioned closer to a second side of the polymeric article, the first side of the polymeric article opposing the second side of the polymeric article in the longitudinal dimension.

2. The polymeric article of claim 1,

wherein the grooves formed by the microreplication tool were formed by more than one revolutions of the microreplication tool.

3. The polymeric article of claim 1,

wherein the facets and grooves are formed by a series of cuts with a fly cutting head,

wherein each of the cuts in the series has a beginning and an end,

wherein each of the cuts in the series has a radius of curvature between the beginning and the end corresponding to a cutting radius of the fly-cutting head.

4. The polymeric article of claim 1, wherein, for each groove, the subsequent portions are aligned with and adjoin the initial portion such that the initial and subsequent portions of the groove approximate a single continuous feature.

The polymeric article of claim 1, wherein the structure of the adjacent facets and grooves in the cylindrical workpiece are transferred to a surface of the polymeric article such that the facets and grooves formed by the microreplication tool in the polymeric article correspond to the structure of the adjacent facets and grooves in the cylindrical workpiece.

6. The polymeric article of claim 1, wherein each of the plurality of grooves extend from a position adjacent the first end of the workpiece to a position adjacent the second end of the workpiece.

A polymeric article having facets formed by a microreplication tool, wherein the microreplication tool includes a cylindrical workpiece having adjacent facets and grooves in a cylindrical workpiece, wherein forming the adjacent facets and grooves in the cylindrical workpiece comprises the steps of:

(a) forming, beginning near a first end of the workpiece, an initial portion of each groove at an angle relative to a central axis of rotation of the workpiece; and

(b) forming subsequent portions of each groove during successive revolutions of the workpiece, the subsequent portions being substantially aligned with the initial portion of each groove, the subsequent portions being formed progressively closer to a second end of the workpiece,

wherein the facets formed by the microreplication tool in the polymeric article correspond to the adjacent grooves in the cylindrical workpiece,

wherein the facets formed in the polymeric article define lengths in a longitudinal dimension and widths in a lateral dimension that is perpendicular to the longitudinal dimension, wherein, for each of the facets formed in the polymeric article, a length of the facet is greater than a width of the facet,

wherein the initial portions of the grooves formed near the first end of the workpiece are all relatively sharper than all the subsequent portions of each of the grooves formed closer to the second end of the workpiece,

wherein the polymeric article includes the facets and grooves formed by the microreplication tool such that each portion of each of the grooves on a first side of the polymeric article are all relatively sharper than each portion of all the grooves positioned closer to a second side of the polymeric article, the first side of the polymeric article opposing the second side of the polymeric article in the longitudinal dimension.

8. The polymeric article of claim 7,

wherein the grooves formed by the microreplication tool were formed by more than one revolutions of the microreplication tool.

9. The polymeric article of claim 7,

wherein the facets and grooves are formed by a series of cuts with a fly cutting head,

wherein each of the cuts in the series has a beginning and an end,

wherein each of the cuts in the series has a radius of curvature between the beginning and the end corresponding to a cutting radius of the fly-cutting head.

10. The polymeric article of claim 7, wherein, for each groove, the subsequent portions are aligned with and adjoin the initial portion such that the initial and subsequent portions of the groove approximate a single continuous feature.

The polymeric article of claim 7, wherein the structure of the adjacent facets and grooves in the cylindrical workpiece are transferred to a surface of the polymeric article such that the facets and grooves formed by the microreplication tool in the polymeric article correspond to the structure of the adjacent facets and grooves in the cylindrical workpiece.

12. The polymeric article of claim 7, wherein each of the plurality of grooves extend from a position adjacent the first end of the workpiece to a position adjacent the second end of the workpiece.
