Abstract

An article of footwear includes an upper that is at least partially formed from a base layer and thread sections that lie adjacent a surface of the base layer. The thread sections are positioned to provide structural elements that, for example, restrain stretch in directions corresponding with longitudinal axes of the thread sections. In some configurations of the footwear, a first portion of the thread sections may extend between forefoot and heel regions of the footwear, and a second portion of the thread sections may extend vertically. An embroidering process may be utilized to position the thread sections on the base layer.

Claims

1. A method of manufacturing an embroidered element, the method comprising:

bonding a polymer layer to a textile layer; and

embroidering the polymer layer and the textile layer with a thread such that a section of the thread lies adjacent to the textile layer and substantially parallel to the textile layer throughout a distance of at least five centimeters.

2. The method recited in claim 1, further including a step of heating the polymer layer to bond the thread to the polymer layer.

3. The method recited in claim 1, further including a step of bonding the thread to the polymer layer.

4. The method recited in claim 1, further including a step of selecting the textile layer to be a textile material that stretches at least ten percent prior to tensile failure.

5. The method recited in claim 1, wherein the step of embroidering includes locating the section of the thread between portions of the thread that extend through the textile layer.

6. The method recited in claim 1, wherein the step of embroidering includes laying a plurality of additional sections of the thread adjacent to the textile layer and substantially parallel to the textile layer throughout the distance of at least five centimeters.

7. The method recited in claim 6, wherein the step of embroidering further includes orienting the plurality of additional sections to be substantially parallel to each other.

8. The method recited in claim 6, wherein the step of embroidering further includes orienting the plurality of additional sections to cross each other.

9. The method recited in claim 1, further including a step of cutting the polymer layer, the textile layer, and the thread such that an end of the section of the thread is located at an edge of the textile layer.

10. The method recited in claim 1, further including a step of incorporating the embroidered element into an article of footwear.

11. A method of manufacturing an article of footwear, the method comprising:

joining a polymer material to a textile layer;

embroidering the polymer layer and the textile layer with a thread such that a plurality of thread sections lie adjacent to the textile layer and are substantially parallel to the textile layer throughout a distance of at least five centimeters; and

incorporating the embroidered element into an upper of the footwear.

12. The method recited in claim 11, further including a step of bonding the plurality of thread sections to the polymer material.

13. The method recited in claim 11, further including a step of selecting the textile layer to be a textile material that stretches at least ten percent prior to tensile failure.

14. The method recited in claim 11, wherein the step of embroidering includes orienting the plurality of thread sections to be substantially parallel to each other.

15. The method recited in claim 11, wherein the step of embroidering includes orienting the plurality of thread sections to cross each other.

16. The method recited in claim 11, wherein the step of embroidering includes orienting the plurality of thread sections to extend in a direction of a longitudinal length of the footwear.

17. The method recited in claim 11, wherein the step of embroidering includes orienting the plurality of thread sections to extend from an upper area to a lower area of the footwear.

18. The method recited in claim 11, wherein the step of embroidering includes locating the plurality of thread sections to radiate outward from a lace aperture of the footwear.

19. The method recited in claim 11, further including a step of cutting the polymer layer, the textile layer, and the thread such that ends of the plurality of thread sections are located at an edge of the textile layer.

20. A method of manufacturing an article of footwear, the method comprising:

joining a polymer layer to a textile layer that stretches at least ten percent prior to tensile failure;

embroidering the polymer layer and the textile layer with a thread such that a plurality of thread sections lie adjacent to the textile layer and are substantially parallel to the textile layer throughout a distance of at least five centimeters, a first portion of the plurality of thread sections being oriented to extend in a direction of a longitudinal length of the footwear, and a second portion of the plurality of thread sections being oriented to extend from an upper area to a lower area of the footwear; and

incorporating the embroidered element into an upper of the footwear.

21. The method recited in claim 20, further including a step of bonding the plurality of thread sections to the polymer layer.

22. The method recited in claim 20, wherein the step of embroidering includes orienting the first portion and the second portion to cross each other.

23. The method recited in claim 20, wherein the step of embroidering includes locating the second portion of the plurality of thread sections to radiate outward from a lace aperture of the footwear.

24. The method recited in claim 20, further including a step of cutting the polymer layer, the textile layer, and the thread such that ends of at least some of the plurality of thread sections are located at an edge of the textile layer.
