Abstract

A lightweight and compact headlamp adjuster is constructed primarily from plastic materials. The adjuster may include a VHAD that is non-recalibratable after the headlamp aim is factory set. The adjuster includes an input shaft that engages a gear located within a housing. When the input shaft is rotated, a ball stud moves linearly to adjust the headlamp to which it is connected. The adjuster is not subject to over-adjustment when it includes a clutching mechanism provided by the interaction of the ball stud with the gear.

Claims

1. An adjustment mechanism comprising:

an adjuster housing having a ball-stud support cavity;

an adjustment gear positioned at least partially within the housing, the gear having an interior surface with a splined portion and an exterior surface with a toothed portion;

a ball stud having an exterior diameter including a threaded portion and an unthreaded portion, the ball stud at least partially journaled and slidably supported within the ball stud support cavity and at least a portion of the ball stud passing through and engaging the splined portion of the interior surface of the adjustment gear, wherein rotation of the adjustment gear causes rotational and axial movement of the ball stud.

2. The adjustment mechanism of claim 1 wherein the adjuster housing includes at least one surface extending inwardly adjacent to the toothed portion of the adjustment gear, the at least one surface preventing axial movement of the adjustment gear.

3. The adjustment mechanism of claim 1 further comprising an input shaft extending from the housing, the input shaft having a bevel gear at an end thereof the bevel gear at the end of the input shaft in engagement with the toothed portion of the adjustment gear.

4. The adjustment mechanism of claim 3 further including a VHAD in communication with the input shaft.

5. The adjustment mechanism of claim 1 wherein the adjuster housing is integrally formed as part of a headlamp housing.

6. An adjustment mechanism comprising:

an adjuster housing having a ball-stud support cavity;

an adjustment gear positioned at least partially within the housing, the gear having an interior surface with a splined portion and an exterior surface with a toothed portion;

a ball stud having an exterior diameter including a threaded portion and an unthreaded portion, the ball stud at least partially journaled and slidably supported within the ball stud support cavity and at least a portion of the ball stud passing through and engaging the splined portion of the interior surface of the adjustment gear, wherein rotation of the adjustment gear causes axial movement of the ball stud; and

wherein the threaded portion of the ball stud has a first stop at one end of the threaded portion and a second stop at a second end of the threaded portion of the ball stud, the first stop interacting with a lip on the adjuster rotatably to prevent over-extension of the ball stud and the second stop interacting with the lip of the adjuster housing to prevent over-retraction of the ball stud.

7. An adjustment mechanism comprising:

an adjuster housing having a ball-stud support cavity;

an adjustment gear rotatably positioned and axially restrained at least partially within the adjuster housing, the adjustment gear having an interior surface including a splined portion and an exterior surface with a toothed portion; and

a movable ball stud having a threaded portion engaging a lip on the adjuster housing and journaled at least partially within the ball-stud support cavity, rotation of the adjustment gear in a first direction causing rotational and axial movement of the ball stud in a first axial direction and rotation of the adjustment gear in a direction opposite of the first direction causing rotational and axial movement of the ball stud in a direction opposite the first axial direction.

8. The adjustment mechanism of claim 7 further including a clutching means for selectively rotationally engaging the ball stud and the adjustment gear.

9. The adjustment mechanism of claim 7 further including an input shaft having a bevel-toothed end, the bevel-toothed end of the input shaft engaging the exterior toothed portion of the gear.

10. The adjustment mechanism of claim 9 further including a VHAD in communication with the input shaft.

11. The adjustment mechanism of claim 7 wherein at least a portion of the ball stud is hollow.

12. The adjustment mechanism of claim 11 wherein at least a portion of the hollow portion of the ball stud is hexagonally shaped.

13. The adjustment mechanism of claim 7 wherein the adjuster housing is integrally formed as part of a headlamp housing.

14. An adjustment mechanism comprising:

an adjuster housing having a ball-stud support cavity;

an adjustment gear rotatably positioned and axially restrained at least partially within the adjuster housing, the adjustment gear having an interior surface including a splined portion and an exterior surface with a toothed portion;

a movable ball stud having a threaded portion engaging a lip on the adjuster housing and journaled at least partially within the ball-stud support cavity, rotation of the adjustment gear in a first direction causing axial movement of the ball stud in a first axial direction and rotation of the adjustment gear in a direction opposite of the first direction causing axial movement of the ball stud in a direction opposite the first axial direction; and

wherein the threaded portion of the ball stud has a first stop at one end of the threaded portion and a second stop at another end of the threaded portion of the ball stud, the first stop interacting with a lip on the adjuster housing to prevent over-extension of the ball stud and the second stop interacting with the lip on the adjuster housing to prevent over-retraction of the ball stud.

15. A compact adjustment mechanism comprising:

an adjuster housing having an interior portion and a ball stud support cavity, the ball stud support cavity having a length and an internal diameter;

a ball stud including a threaded portion, an unthreaded portion and teeth, the ball stud journaled at least partially within the ball stud support cavity and slidably supported along the length of the ball stud support cavity, the ball stud having an external diameter sized to permit the ball stud to be radially supported within the internal diameter of the ball stud support cavity;

an adjustment gear rotatably positioned and axially restrained at least partially within the interior portion of the adjuster housing, the adjustment gear having an interior surface including a splined portion and an exterior surface with a driven portion;

wherein the teeth of the ball stud engage the splined portion of the interior surface of the adjustment gear, and wherein rotation of the adjustment gear causes rotational and axial movement of the ball stud.

16. The adjustment mechanism of claim 15 wherein the driven portion of the adjustment gear is a toothed portion.

17. The adjustment mechanism of claim 16 wherein the adjuster housing includes at least one surface extending into the interior portion of the housing adjacent the toothed portion of the adjustment gear, the at least one surface preventing axial movement of the adjustment gear during rotation of the adjustment gear.

18. The adjustment mechanism of claim 16 further including an input shaft having a bevel-toothed end, the bevel-toothed end of the input shaft engaging the exterior toothed portion of the adjustment gear.

19. The adjustment mechanism of claim 18 further including a VHAD in communication with the input shaft.

20. The adjustment mechanism of claim 15 further including a clutching means disposed within the adjuster housing for selectively engaging the teeth of the ball stud.
