1. An overmolded component comprising:
- a core element formed from a frangible material; and
an overmolded casing formed by placing said core element within a cavity formed by mold tooling in an injection molding machine and injecting an overmolding material into said cavity so as to overmold and encase said frangible material of said core element without subjecting said frangible material to tensile loading.

5. A method of overmolding a frangible core, comprising:
-
placing a frangible core within a cavity formed by mold tooling in an injection molding machine;
positioning said frangible core so as to space said frangible core from said tooling;
injecting an overmolding material into said cavity so as to exert predominantly compressive loads and substantially no tensile and bending loads on said frangible core throughout the injection process to encase said frangible core in said overmolding material;
allowing said overmolding material to cure; and
ejecting said overmolded frangible core from said cavity. - View Dependent Claims (6, 7)

8. An overmolding material suitable for overmolding electronic core components comprising:
a thermoplastic polyester elastomer (TPE) mixed with barium sulfate in a ratio of between about 20 to 90% TPE and 80% to 10% barium sulfate.

9. An overmolding material suitable for overmolding frangible components, comprising:

a thermoplastic material selected from one or more of the group consisting of rubber modified polyolefins, mettallocene, polyether-ester block copolymers, polyether-amide block copolymers, thermoplastic based urethanes, copolymers of ethylene with butene and maleic anhydride, hydrogenated maleic anhydride, polyester polycaprolactone, polyester polyadipate, polytetramethylene glycol ether, thermoplastic elastomer, polypropylene, vinyl, chlorinated polyether, ploymethylpentene, silicone, polyvinyl chloride, thermoplastic polyurethane, polycarbonate, polyurethane, polyamide, polybutylene and, polyethylene; and
a weighting material selected from the group consisting of barium sulfate, zinc oxide, calcium carbonate, titanium dioxide, carbon black, kaolin, magnesium aluminum silicate, silica, iron oxide, glass spheres and wollastonite.

10. An overmolded component comprising:

a core element formed from a frangible material; and
an overmolded casing formed by placing said core element within a cavity formed by mold tooling in an injection molding machine and injecting an overmolding material into said cavity so as to overmold and encase said frangible material of said core element without subjecting said frangible material to tensile loading wherein said casing material is injected under pressure and allowed to cure thereby exerting a compressive load on said frangible material.

11. An overmolded component comprising:

a core element formed from a frangible material, said frangible material of said core element is a shaped material selected from the group consisting of ferrite, powdered metals and high energy product magnets such as samarium cobalt and neodymium-iron-boron materials;
an overmolded casing formed by placing said core element within a cavity formed by mold tooling in an injection molding machine and injecting an overmolding material into said cavity so as to overmold and encase said frangible material of said core element without subjecting said frangible material to tensile loading, said overmolding material selected from the group consisting of plastic, polymeric and epoxy materials, wherein said overmolded casing exerts a compressive load on said core element. - View Dependent Claims (12, 13, 14)

a core element formed from a frangible material;
an overmolded casing formed by placing said core element within a cavity formed by mold tooling in an injection molding machine and injecting an overmolding material into said cavity so as to overmold and encase said frangible material of said core element without subjecting said frangible material to tensile loading; and
at least one centering element to center the core element within the overmolded casing.
